Abstract

An improved top opening rectan-gular flexible bag (10) for containing stack of highly compressed flexible articles (20). The bag has front and back panels (40,41), two side panels (30 31) and top and bottom panels (50,51), all of which are connected together to form an inter-nal compartment (19) for containing the stack under high compression. The stack is arranged within the bag in such a way that the side panels are under tension. The line of weakness (5) defines the entire top portion of the bag which can be easily re-moved, thus exposing the entire contents of the bag for easy removal. The improve-ment to the bag is that the line of weak-ness is applied to the front and back panel of the bag simultaneously, thus providing perfect alignment of the lines of weakness where they intersect the side seals of the bag. The bag is further improved with a notch (103) where the line of weakness intersects the side seal (102) thus signifi-cantly reducing the force to initiate the tear through the bead of plastic created by the side seal. A further improvement is that the line of weakness is applied in the ma-chine direction as the bag is manufactured, thus requiring a simple, inexpensive. ro-tary cutting tool rather than an expensive, reciprocating die and without negatively impacting line speeds.

The present invention rdates to an easy open flexible bag for containing a number of C ~ articles such as dispossble baby diapers, sdult incontinent psds, sanitary nspkins snd the like. The present invention further relates to such ar easy open bag wherein the atticies sre . ~ d in a direction parailel to their ti ickness snd remsin w...~ until activstion of the easy open feature. The present invention further relates to such sn easy open flexible bag, which in use, may have the full smount of the contents removed at a single time.

Relatively soft snd flexible .,v...~ l., srticles such ss disposable diapers, cstsmenisl pads, adult incontinent pads and the like, hsve entered widespread use in many psrts of the world over the last 20-30 years. In the psst, these srticles were typically folded st their n~idpoint, collected in stscks and inserted into paperboard csrtons or flexiole bags or in the case of adult incontinent pads, pscked buik into corrugsted containers. Pads were subject to iittle or no .,u...l,.c..~k... in a direction parslld to their thickness and the dimensions of the cartons, bags or contsiners were generslly determined by the number of atticles contained in the stack or stacks contained within.
The bulk of the relatively low density flexible .,u...~,.~....:~l~, srticles in question has resulted in packages with high volume and low weight. This ~ ' incresses shippu g, storsge and handiing costs for the ~ c~ snd the retsiler, snd detractsfrom the . ._ of storage snd use for thc consumer. In sddition, the relativelylarge volurne of packsging material required for the disposable srticles in sn c ' condition, must be disposed of when the package has been fuily emptied. Moreover, such excess packaging causes an undue amount of waste and is a burden on thc c...;.u----~d.
Recently, in order to reduce package volume and its associated high costs, ~..., hsve begun to package relatively high numbers of disposable srticles WO 95121107 PCT/US9~/13728 under high . , c ,~;u.. in smailer, flexible plastic bags. An example of such a bas is described in U.S. Patent 5,054,619 SIDE OPENING FLE~BLE BAG WITH
LONGlTUDINALLY OR~NTED CARRYING HANDLE SECURED TO SIDE
PANELS, issued to ~ ' " ' on October 8, 1991, which is hereby ;~,u~u~Lcd herein by reference. This reference discloses a side opening top gusset flexible piastic bag containing a stsck of ~,u.~.~...,..~_~i flexible articles. The bsg has top, bottom, front, back and side panels, wherein the side panels are under tension csused by the . ~.. _~i articles contained therein. The bsg hss a continuous Gne of weaicness located st least partiaDy on one of the side panels to defne 8 portion of the side psnel which wiii be partiaiiy remoYed to gain access to the articles. These types of bags typicaDy include 8 puD tab on the side pand for initisting the opening of the bag.
While the bag described in the r ~ patent works quite weii, 8 drawbsck to the generai types of psckages described above is thst the opening festure exposes oniy 8 portion of the psds for dispensing one or two st a time. Additionaily, tbe perforstion or line of weaicness of the opening festure is typicsily spplied in a cross machine direction as the bag is ~ ~ i, thus requiring expensive tooGng and potentiaDy Gmiting production speeds.
Product for a significant portion of the adult incontinent market is sold through hospitais and nursing homes where the entire contents of the paci~age are dispensed ' '~ upon opening the bag. As such, an easy open feature that exposes all pads for remoYai is desirabie.
It is therefore an object of the present invention to provide a top opening feature that is easy to initiate and where the entire top portion of the bag can be easily removed.
It is another object of the invention to apply the Gne of weaicness for the essyopen feature in a direction paraliel to the ~ _ forces of the bag, thus optimizing the iine of weakness without danger of premature opening.
It is another object of the invention to provide the easy open feature such thatthe bag ~ c. can apply it in the machine direction as the bag is msde, thus requiring h~ _ rotary tooGng that will not negatively impact Gne speed.
These and other objects of the present invention will be more readily apparent when considered in reference to the foiiowing description and when taken in with the ~ drawings.

While the present invention will be described in the context of providing an casy open f exible bag containing one or more stacks of folded, adult incontinent pads, the present invention is in no way limited to such application. As pointed out eariier herein, the present invention may be practiced to greatest advantage to provide reduced shipping, storage and handiing costs in any situation involving flexible articles which nre ' "~ y.. ' ' in at least one of their dimensions, such as their thickness. In nddition, the present invention can be used to quickiy dispense the entire contents of such a packnge, as is commoniy done in hospitais and nursing homes. In addition, the present invention can be ~ relative to other types of fiexble bag easy open features. The detaiied description contained herein, which rdates to a particulariy preferred easy open fiexible bag of compressed adult incontinent pads, wiii aiiow one sicilied in the att to readiiy adapt the invention to other uses.

Fiexible bag 10 is a gusseted bag fommed by folding a web of fiim, paper, plastic or other suitable materiai. The generai method for fom~ing gusseted, flexible bags from a continuous web of mateliai is weii known in the art. Claims (4)

WHAT IS CLAIMED IS:
1. An easy open substantially rectangular flexible bag of compressed flexible articles, said flexible articles being arranged in a stack and held in compression in a direction substantially parallel to their thickness, said bag of articles comprising:
(a) a top half, a bottom half, a front and a back panel connected to one anotherby means of a pair of side panels, said side panels being joined together with a side seal, a bottom panel and a top panel, all of said panels being comprised of flexible material, said front, back, and side panels forming the sides of said bag, wherein said sides define a perimeter of said bag;
(b) a stack of compressed flexible articles, each of said articles having a pair of opposed, substantially planar surfaces, said articles being oriented so that said substantially planar surfaces are aligned substantially parallel to the side panels of said bag, said side panels and said front and back panels being subject to tension imposed by said stack of compressed flexible articles, said top and bottom panels being in a untensioned condition; and (c) an easy open device comprising a substantially continuous line of weakness located around the perimeter of said bag in the top half of said bag and a pair of notches in said side seals to facilitate the opening of said bag at said sideseals, said substantially continuous line of weakness defining a predetermined portion of said top half of said bag to be at least partially separated from the remainder of said bag without releasing the tension in the remainder of said bag, whereby said predetermined portion of said top half is at least partially separated from the remainder of said bag by applying a grasping force to said predetermined portion of said bag to propagate tears along said line of weakness, whereupon the top portion of the stack of articles is exposed for easy dispensing while the bottom portion of said stack coinciding with the remaining tensioned portion of said bag is retained in a substantially compressed condition.
2. A method for producing an easy open substantially rectangular flexible bag for compressed flexible articles, said method comprising:
a) providing a roll of flexible, thermoplastic material;
b) unwinding said roll to provide a web of material;
c) folding said web of material such that a fold line divides said web into first and second sides;

d) forming a gusset in said folded web adjacent said fold line;
e) essentially simultaneously providing a line of weakness in both of said sides wherein said line of weakness in said first side substantially overlies said line of weakness in said second side;
f) removing a portion of said flexible thermoplastic material on a portion said line of weakness from both said first and second sides to form an aperture in each side wherein said aperture in said first side substantially overlies said aperature in said second side;
g) melting said thermoplastic material under pressure to seal said sides with a heat seal, wherein said heat seal is centered on and overllies only a part of said aperature;
h) cutting said web of material perpendicular to said fold line and within said seal such that said aperature and said seal are divided into two parts.
3. The method of Claim 2 wherein said line of weakness is formed in step (e) by a rotary cutting tool.
4. The method of Claim 2 wherein steps (g) and (h) are performed essentially simultaneously.
