本申请是申请日为2004年11月18日、申请号为200410095814.4、发明名称为“由合成纤维纱线制成的机织制品”的发明专利申请的分案申请。
技术领域
本发明涉及具有水洗外观的织物的制造方法。
背景技术
天然柳条在家具、篮子和其它制品的制造中已经有很久的应用历史了。柳条休闲、随意的外观使它在封闭式门廊和其它用于家庭、宾馆以及其它场所的非正式设施中的应用特别受欢迎。但是,天然柳条在室外家具市场的应用却很有限,包括庭院设施、池塘设施等等。这是因为天然柳条受潮时会变得既软又弱,比很多其它天然和人造家具材料更容易腐烂,也更容易发霉。
柳条机织制品通常包含一组纬纱,也就是,穿过机织材料笔直的一组纱;和一组经纱,也就是,织在上述纬纱周围的一组纱。有无数种组织式样用于柳条家具的制造。不同的组织式样使机织成品具有不同的外观、手感、强度和重量。在简单的组织图案中,纬纱彼此分开并平行排列。经纱则和交替的纬纱上下交织。邻近的经纱分别穿过某根给定纬纱的正面和反面。
聚合物纱线也用来制造柳条状家具。作为例子,众所周知,聚合物纱线制成为一种长形物体,例如其长度不定、具有被聚氯乙烯(PVC)外涂层作为皮层包围的纱芯,例如泡沫和非泡沫PVC材料。泡沫PVC材料使较少的材料具有较大的体积。所述外涂层可由聚酰胺、聚酯等等其它合成材料组成。所述纱线通常采用复合挤压工艺一步法制成,如本技术领域所熟知的。所述内层纱芯可是一根聚酯单丝,或者可包含集束成一根单一纱芯的多根聚酯长丝。此外,所述纱芯可由聚酯以外的其它材料形成,如金属、单丝或聚酰胺等的股线。纱芯纱的目的是使线具有的机械强力比仅仅由聚合物材料形成的纱线强力高。当所述外涂层由泡沫聚合物材料构成时,这一点被认为更加重要。
由泡沫PVC材料构成的聚合物纱线使得挤压过程中PVC材料的发泡不够均匀。这样生产出来的纱线缺乏均一的圆柱形外观。具体是,所述纱线的外表面产生变形,例如沿纱线长度方向具有波动、小丘和/或凹陷区域形式的变形。所述纱线外表面的变形形态使所述纱线具有与柳条更接近的天然外观。给聚合物纱线的外表面提供一个或多个随机对比色条纹和/或一个或多个随机沟槽也是众所周知的。所述条纹和沟槽可以连续和/或间歇式地在纱线外表面上分布。但是,纱线也可以具有更加均匀的圆柱形形状,以及方形、卵圆形、平面、三角形截面等等其它形状。迄今所描述的聚合物纱线可见第5,704,690、5,845,970和6,179,382号美国专利;以及第395,171、474,614和409,001号美国设计专利;其内容参考结合于此。与天然柳条的情况一样,聚合物纱线也已织成了机织材料,它们已用来制造适用于包括庭院设施等室外家具市场以及室内应用的休闲家具。
第6,625,970、6,705,020和6,725,640号本申请人的美国专利报道了用来制造适用于家具制品的合成纤维机织材料的加捻复合纱线,其内容参考结合于此。这些专利揭示了多股加捻纱线热定形以及将上述多股加捻纱线制成某种机织材料的各种方法,上述机织材料使用于形成,例如,家具制品的座位和靠背部分。所述加捻纱线可同时用作纬纱和经纱来形成所述机织材料,它粘着在家具制品的构架上。于2002年5月30日提交、题为“应用加捻和无捻纱线形成的组合机织物”、序号为10/158,629的本申请人共同待批的申请也揭示了用来制造适用于家具制品的合成机织材料的多股加捻和单股无捻合成纱的应用,其内容也参考结合于此。后一个申请揭示了通过将无捻纱股用作经纱来提供更舒适的座位部分的各种方法。
上述专利和申请也揭示了由加捻和/或无捻合成纱线的不同组合来形成织物,所述合成纱线在织造过程之前或之后粘着在家具制品的构架上。依据所揭示的工艺,所述机织合成材料随后通过将具有所述织物的家具制品放入烘箱内经受热定形处理。热定形过程使纬纱和经纱稳定,阻止它们在织物内部滑移,并使可用作纬纱和经纱的一根根聚合物加捻纱线经受热定形处理。但是,已经观察到热定形过程会导致聚合物纱股伸长,这种伸长尤其会使架在制品构架无支撑区的座位和靠背部分的机织面板发生松弛。尽管聚合物机织材料的轻微松弛并不影响家具制品的可用性,但它减少了家具制品对消费者的美学吸引力。
因此,最好能提供一些改进方法来制造适用于家具制品和辅助设施的聚合物机织材料,因此包括,例如,聚合物加捻纱线及其热定形机织材料的使用。
发明内容
依据本发明的一个实施方式,描述了机织面板的制造方法,包括通过多根第一聚合物纱线和多根聚合物第二纱线交织在一起而形成机织面板,所述第一和第二纱线都具有暴露的外表面,并且在所述机织面板内这两种纱线之间存在间隙,这种方法的特征在于,使用有色涂料组合物在第一和第二纱线暴露外表面的至少一个部分上和所述间隙内部进行涂覆。
依据本发明的另一个实施方式,描述了具有水洗外观织物的制造方法,这种方法包括将多根聚合物纱线织成织物。这种方法的特征在于将有色组合物施加在所述织物内部的多根聚合物纱线上;然后从多根聚合物纱线上去除至少一部分所述有色组合物。
依据本发明的另一个实施方式,描述了家具制品的制造方法,包括提供具有家具制品形状的构架,并将机织面板附在所述构架上。所述机织面板由多根第一聚合物纱线和多根第二聚合物纱线织成,所述第一和第二纱线具有一个暴露外表面,并且在机织面板内这两种纱线之间存在间隙,这种方法的特征在于使用有色涂料组合物,在第一和第二纱线暴露外表面的至少一个部分上和所述间隙内部进行涂覆。

具体实施方式
在描述已经说明并将结合附图叙述的本发明优选实施方式时,为了清楚起见,将采用一些专业术语。但是,本发明并不意在限制于所选的专业术语,可以理解每个专业术语包括所有为完成一个类似目的而以一种类似方式起作用的技术同等物。
附图中相同数字表示相同部分,依据本发明的一个实施方式,图1显示优选为PVC材料的长度不确定的单纱,这通常用数字100表示。在所述优选实施方式中,纱线100具有由聚酯材料或金属等制成的纱芯102,如前面所述,纱芯102被PVC材料等聚合物材料之类的聚合物外皮104包围。纱芯102可以位于外皮104的中心或偏心位置。纱线100可以制成前面提及的专利中所述类型和结构的聚合物材料单纱,这些专利已参考结合于此。这样,纱线100可具有均匀的外表面和/或横截面,或者沿着它的外表面产生变形而在它的整个长度方向上具有不均匀的横截面,其外皮104可为泡沫材料或非泡沫材料。但是,依据本发明,具有不同结构或聚合物材料的其它聚合物材料外皮104或纱芯102也可以考虑用来生产纱线100和机织材料织物。
依据本发明的另一个实施方式,图2显示优选为PVC材料的长度不确定的加捻单纱,它通常用数字106表示。纱线106也具有由聚酯材料制成的纱芯102,如前所述,纱芯102被外皮106所包围。这样,纱线106可具有均匀的外表面和/或横截面,或者沿着它的外表面产生变形而在它的整个长度方向上具有不均匀的横截面,其108为泡沫材料或非泡沫材料。但是,依据本发明,具有不同结构或聚合物材料的其它聚合物材料外皮108也可以考虑用来生产自捻纱线106和机织材料织物。加捻纱线106在此也可以称为自捻纱线106或单根加捻纱线106。
纱线100、106可以为任何形状、尺寸、表面装饰和/或颜色。例如,纱线100、106可以为平面、卵圆形、方形、矩形、多边形等截面。还可以考虑,纱线100、106的任何变化可用来形成机织部分。作为例子,纱线100、106可以由不同颜色的聚合物材料共同挤压而成。在这点上,沿其长度方向纵向延伸的纱线100、106的一个部分可以为一种颜色,而其它部分则由不同的颜色或聚合物材料共同挤压而成。当纱线100加捻时,尽管只使用了一种纱线,这种变化的颜色会使自捻纱线106具有加捻多色纱线的独特装饰性外观。因此,可以理解,所述的聚合物纱线100、106的不同结构可以形成具有不同美学外观的机织材料。
试看图3,它显示了另一个实施方式的纱线105,纱一105具有主要外皮或皮层107和中央纱芯102,与纱线100/106的结构相似。纱线105还具有一个或多个突起或节点109,突起或节点109可与纱线105形成的同时形成,例如,共同挤压。突起109可以为任何需要的形状或大小。在这点上,可以考虑,突起109具有与纱线105的主要外皮107不同的尺寸。但是,还可以设想,每个突起109可以具有与主要外皮107相似的形状,各个突起109具有彼此相同或不同的尺寸。
任何数目的突起109可与主要外皮107共同挤压而成。也可以考虑,突起109的颜色可以各不相同,也不同于纱线105的主要外皮107的颜色。还可以考虑,突起109中可包含或不包含纱芯102。还可进一步考虑,突起109可以具有任何所需的表面装饰、轮廓、沟槽、线条等等,它们可包括或不包括在主要107的表面上。突起109能使纱线105具有附加的织构。此外,当突起109为不同颜色,而且与纱线105的主要外皮107的颜色不同时,经加捻并织成机织材料后,纱一将具有独特的美学外观。还可以考虑,突起109可以沿纱线105的整个长度方向共同挤压。但是,也可以考虑,突起109可以为沿纱线105的纵向外表面且具有不同长度的纵向一部分。
现在来看图4,它显示了从无捻纱线100生产自捻纱线106的过程。如图所示,首先配置了一个聚合物材料连续单纱100的源110。通常,源110是绕有长度不确定的聚合物材料纱线100的卷筒。但是,可以考虑,源110可以为任何适于保持纱线100并将纱线喂入进行所述工艺流程的装置。所述纱线也可以直接由挤压机供给。
单纱100最初可从所述卷筒喂入加热至某一预设温度的烘箱112中。在PVC材料的情况下,可以考虑一个实施方式中270左右的烘箱温度。对纱线100进行加热的作用是降低它的记忆保留性能,从而阻止纱线在织造之前发生解捻。但是,加热过程不是本发明不可少的要求,假如使用了加热过程,也可以在其它烘箱温度下完成。烘箱112的温度通常应考虑组成纱线100的聚合物材料的种类,以及纱线通过烘箱112的线速度,例如,在烘箱112中的停留时间。根据烘箱温度和纱线100在烘箱112内部的停留时间,纱线可以加热到一定温度以减除或降低它的记忆性能。例如,通常低于纱线的软化温度,但是更高的温度也可以考虑。因此,可以考虑较低温度和较长停留时间,或者较高温度和较短停留时间。可以理解,纱线的温度越高,加捻时或加捻之后进行加热时获得的纱线之间粘合或粘结的可能性和程度就越大。
可以理解,烘箱温度应根据组成纱线100的特殊聚合物材料、以及纱线100所需要的记忆减除程度而变化。对最适用于本发明的聚合物材料来说,可以考虑200至450的温度范围,更优选为大约250至375的温度范围。但是,尽管决定烘箱温度和停留时间的基础在此已做了描述,可以理解,其它适用于组成自捻股纱106的任何所需要聚合物材料的温度也可以选用。
当纱线100退出烘箱112时,它穿过常规加捻装置114。加捻装置114在操作上适合于将纱线100加捻成自捻纱线106,如图2所示。本领域内众所周知,当纱线被扭转形成一个S-捻或一个Z-捻后就产生了一个捻回。这两种捻回分别对应于顺手捻和反手捻,一个为另一个的镜像。在织物中,S-捻纱线与Z-捻纱线的外观完全不同。在单纱的情况下,纱线以螺旋形式自身扭转,根据扭转方向而形成S-捻或Z-捻。加捻装置114可以为任何合适的结构,如本领域内众所周知的连续长丝或纱线的加捻装置。
自捻纱线106,假如经加热以后,可以在空气中冷却,或者也可以,通过一冷却装置116。冷却装置116可包括一个流动的环境空气源,或者有助于使自捻纱线106冷却至室温或环境温度的冷却空气。然后,最终制成的纱线106卷绕在卷筒118上。也可以考虑,加捻装置114可以配置在烘箱112的前面,提供一只烘箱,在纱线卷绕在卷筒118上之后对纱线106加热。还可以考虑,加捻装置114可直接放在烘箱112里。
纱线100通常由聚合物材料通过模板进行热挤压而形成。因此,可以考虑,纱线100,由于在挤压之后处于某种程度的加热状态,可以在加捻装置114上进行加捻,从而不使用烘箱112。根据纱线100从挤压机退出时的温度情况,纱线可允许进行空气冷却或者在加捻之前配置一台独立的冷却装置116。
可以考虑,只要对纱线进行稍微加热(例如80-100)就使得纱线足够松弛,从而保持其在加捻之后的加捻形态。加热使纱线具有足够的记忆损失,从本质上来保持它的加捻形态。纱线106可以在加捻工序之前或之后进行加热。此外,纱线106的加热可以是其成形过程中通过模板的热挤压的结果,从而如前所述排除了以后进行加热的需要。尽管较好对纱线106先行加热,在一定程度上降低它的记忆保留性能,但本发明并不要求纱线100在纱线织造成用于家具制品等物品的机织材料之前进行加热。在这点上,可以考虑,所述机织材料将如以下所述在烘箱中进行热定形。在另一个实施方式中,纱线100采用长丝加捻装置在室温下进行加捻,然后将加捻纱线卷绕在卷筒上。加捻纱线100然后从卷筒退卷并进入烘箱进行热定形。经过热定形的加捻纱线100在空气中冷却,也可以通过一冷却装置冷却,再重新卷绕到卷筒上。
试看图5,它示出了一种长度不确定的复合加捻纱线,通常用数字120表示。复合纱线120由两根聚合物材料纱线100制成,可以是在此描述的各种种类和结构,它们加捻在一起。尽管这里所示的复合纱线120包含两根纱线100,可以理解,假如需要,复合纱线也可由两根以上的纱线构成。并不要求所用的多根纱线100具有相同的尺寸、形状、表面、外观、颜色和/或表面结构。
现在试看图6,它显示了依据本发明一个实施方式的复合加捻纱线120的生产过程,与自捻纱线106的形成过程相似。如图所示,配置了一个聚合物材料连续纱线100的源110。还有另一个聚合物材料连续纱线100的类似源110。通常,所述源110是绕有长度不确定的聚合物材料纱线100的卷筒。
上述两根纱线100同时从卷筒喂入烘箱112,将纱线加热至某个预定温度,纱线的记忆特性因此降低或完全去除。也可以考虑,纱线100可以加热至一个足以使纱线软化的温度,使得纱线在冷却的作用下、它们的外表面至少局部彼此粘合。实现互相粘合的纱线100的温度应高于使纱线损失其记忆特性的必要温度。烘箱112的温度应考虑组成纱线100的聚合物材料的种类,以及所述纱线通过烘箱的线速度,例如,在烘箱内的停留时间。尽管这里所述的过程是对两根纱线100都进行加热,也可以只加热其中的一根纱线。另一根纱线可以为室温或在另一个烘箱中加热至不同的温度。
当这两根加热过的纱线100退出烘箱112后,它们通过常规长丝加捻装置122。加捻装置122能将两根纱线100加捻在一起,从而形成复合加捻纱线120。加捻装置122可以为任何合适的结构,如绳子领域内众所周知的连续长丝并捻装置。将其中一根聚合物材料纱线100进行充分加热,然后在加捻作用下所述两根纱线至少局部彼此粘合,不致散开。但是,所述两根纱线的彼此粘合并非本发明的要求。加捻过程可以在加热过程之前或之后进行。加热既可以在烘箱112内进行,也可以作为纱线100由聚合物材料通过挤压模板的热挤压来成形的结果。
还可以考虑,作为纱线源的卷筒110可以放在烘箱中,在加捻之前,将纱线100预热至所需温度。加热还可以通过将加捻装置114放在烘箱内、或者在所述加捻装置周围安排合适的加热器、或者加热绕有复合加捻纱线120的卷筒118来完成。
还可以考虑,将至少一根纱线100稍微加热,就能使所述纱线发生松弛,而可以与另一根纱线加捻,且在冷却后保持加捻形态。但是,生产复合加捻纱线120时对纱线100加热并非本发明的要求。复合加捻纱线120可在形成织物之后进行热定形,如以下所述。因此,不要求例如通过将至少其中一组纱线加热至它的软化温度,使两根纱线100沿它们长度方向的任何部分彼此粘合,。
纱线100、106已描述为包括纱芯120。本发明具体考虑使用没有纱芯的纱线,与具有支撑纱芯的纱线100、106织造。带纱芯102的纱线的生产常常导致加工速度降低且生产成本上升。此外,具有纱芯的纱线在纱线形态上有限制。例如,生产包含纱芯的扁平纱线通常是不可能的。如果不用纱芯,纱线的附加结构可以在机织材料中实现。但是,由于无纱芯的少线通常缺乏机械强力,已发现可由无纱芯纱线和有纱芯纱线共同形成的机织面板,能提供适合于所述机织材料在各种家具制品等等中使用的必要强力。先前,曾认为无纱芯纱线在需要承载负荷的某些用途,例如,家具制品的座位和靠背部分的机织材料中是无法使用的。
如图7所示,无纱芯纱线124在结构上可与纱线100相似,不同的是没有纱芯102,也就是,它具有同一种纱线材料。试看图8,无纱芯纱线126与纱线124相似,但是它包括中空区128。所述中空区128不没有材料。由于具有中空区128,这种无纱芯纱线126可描述为一种纱体,它没有由不同于纱线组成材料的材料形成的纱芯,因为所述中空区不认为是一种材料,而是一个空区域即没有任何材料。因此在织造过程中,这种纱线126具有在某些部位变平的倾向,使织物具有不同的外观。中空区128可以为各种尺寸,通常沿纱线126的整个长度方向延伸,可以在纱线126内部的中心或偏中心的位置。
试看图9,它显示了一种扁平无纱芯纱线130。扁平这个词,表示纱线130具有大于1∶2左右的厚度对宽度之比。但是,所述厚度对宽度之比可以如所需要的那样大,例如,1∶5、1∶10、1∶15,等等。此比例应根据由无纱芯纱线130与有纱芯纱线120的混合使用而制成的织物所希望的美学效应来确定。可以理解,和纱线100一样,纱线124、126、130可以是均匀或不均匀的,可以为任何颜色或多色,可以为任何尺寸。无纱芯纱线130也可以具有一个或多个中空区128,这些中空区可以在所述纱线内部的中心或偏中心位置。还可以考虑,纱线124、126、130可以由泡沫PVC材料形成,从而所述纱线在它们的整个长度方向上具有变形的外表面和不均匀的横截面。还可以使用其它聚合物例如聚酯等等来形成纱线124、126、130。
现在来描述纱线在形成机织材料中的应用。依据一个实施方式,多根纱线,加捻或无捻以及它们的组合,织造成适合用于形成某个制品部分的机织材料。可以理解,例如沙发、椅子、地毯、遮阳和吊索材料、桌子、长椅、凳子、箱子、垫子等等这样的家具和其它物品都可以依据本发明的技术生产。可以理解,迄今描述的任何纱线组合和结构都可以用来形成适合用于这类制品的织物。可以考虑家具种类和纱线材料的任何不同。
如图10和11所示,椅子可以由刚性骨架构架214制成,该骨架构架用本发明纱线复合织物制成的机织材料织物覆盖。所述构架214,仅仅作为例子,给扶手椅子提供了座位、靠背、一对前腿、一对后腿和一对侧面扶手。座位218(见图10)由一个连接面部220、一个平行间隔分开的背部222和一对平行间隔分开的侧部224、226形成。前腿228、230构造为平行间隔分开的垂直部分,与所述面部220的自由端连接,并具有向外弯曲的延伸部分232,使所述前腿呈L-型。从椅子216的前面和侧面观察,前腿228、230通常与地板垂直排列。
后腿234、236由一个角形的部分构成,这个角形部分附在背部222的自由端。后腿234、236具有通常为平行间隔分开的上段238和通常为平行间隔分开的下段240。从前面或侧面观察时,上段238从背部222垂直延伸。从椅子216的侧面观察时,下段240以一个向后延伸的角度排列;从椅子216的后面观察时,下段240则从背部222通常垂直延伸。
一个通常U-形部分242包括越过后腿234、236的上段238的自由端而连接的一个中央段244和形成扶手椅侧扶手250、252的间隔分开的一对曲线状侧扶手部分246、248。侧扶手部分246、248的自由端连接附于各自前腿228、230的延伸部分232的自由端。侧扶手部分246、248,在它们与延伸部分232连接的起始位置间隔分开的距离,比它们在形成所述中央段244的位置间隔分开的距离宽。这种设计使侧扶手250、252位于侧部224、226的外侧。后腿234、236的上部238,背部222和中央段244形成了椅子216的靠背254。
一个副构架可用来为覆盖着构架214的机织材料提供连接支撑。具体的是,一个通常为U-型的伸长杆256,其形状与U-型部分242的形状基本一致,通过多根间隔分开的肋骨258、附加连接于U-型部分242的下面。另一副支撑构架位于座位218底下的前后腿228、230、234、236之间。这一个副构架由连接前腿228、230的前杆260、连接后腿234、236的后杆262和一对平行间隔分开排列的侧杆264、266构成。侧杆264、266在位于它们终端内侧的前杆260和后杆260之间进行连接。一个附加前杆268可安置在前杆260下面的前腿228、230之间。
例如,构架214用纱线织成的机织材料,并直接在所述构架上形成的,也就是,原位形成机织材料面板所覆盖。椅子216也可以先用任何纱线以任何组合织成预机织材料面板,然后将所述预机织材料面板装在所述构架214来制造。如图所示,椅子216包括一个座位部分218、一个前护板部分270、一个靠背部分254和侧面部分272。前腿和后腿228、230、234、236可以用连续纱线包裹。多根单纱附于构架214的各个部分,例如附于如前所述的副构架上。
在一个实施方式中,多根自捻纱线106与其它纱线织造,或者将它们附于构架214而形成一预定织纹图案。如前所述,某些纱线为纬纱,其余的为经纱。也可以考虑,无捻纱线100和其它类型的纱线,例如多重加捻复合纱线和/或多重加捻纱线,以及前述申请和专利所揭示的那些纱线,交织成这种机织材料。通过不同外观和特性的纱线组合,可以获得各种美学效果和纹理效果。
可以考虑,如果用于机织物,尽管无纱芯纱线122、124、130内部没有纱芯,但包纱芯纱线100、106凭借它们的纱芯102而使得由此形成的机织材料具有足够的强力。通常,可以考虑,在机织材料中,包纱芯纱线100、106纬向运行,而无纱芯纱线122、124、130经向运行,但是,这并非是本发明的要求。还可以考虑,用组成纬纱和/或经纱的无纱纱芯线和包纱纱芯线的混纺纱来织成机织材料。
还可以考虑,加捻纱线与直径通常较小的另一根纱线并捻。所述直径较小的纱线可以如前面所描述的那样加捻或者不加捻。还可以考虑,多根直径较小的纱线可以与一根或多根加捻纱线并捻。上述单纱可以为不同颜色、不同表面外观和不同结构,例如具有凸出物206、208等等。通过不同特性的单纱组合,可以获得各种美学和纹理效果。在机织材料中,单根加捻纱线可组成纬纱或经纱。其它纱线,也就是,纬纱或经纱可以由其它聚合物纱线组成,例如,上述申请和专利所描述的多根加捻纱线。在多根加捻纱线中,不要求各根纱线直径相同。因此,可以考虑,直径较大的纱线可以与一根或多根直径较小的纱线并捻。在这种情况下,作为例子可以考虑,直径较小的纱线不要求具有纱芯,纱芯只存在于直径较大的纱线中。同样地,直径较大的纱线中的纱芯使得最终加捻纱线具有必要的物理强力。但是,可以考虑直径较小的纱线中的纱芯,其尺寸小于直径较大的纱线中的纱芯。纱芯根数和它们各自的尺寸共同使复合加捻纱线具有必要强力。
在本发明的另一个实施方式中,机织材料织物可以由具有扁平和/或通常圆柱形形态的纬纱和经纱组成。例如,纬纱或经纱可以由多根如第474614号美国专利揭示的通常扁平的聚合物纱线130,与一根或多根如上述申请和专利中任何一个所揭示的通常圆柱形的纱线进行织造。单根圆柱形纱线可以为加捻或无捻纱线,同样地,扁平纱线也可以为加捻或无捻纱线。扁平纱线也可以为泡沫或非泡沫状纱线,具有如前所述的纱芯102。但是,扁平纱线的尺寸通常足够以容纳纱芯或者某种可以给纱线提供足够强力的类似材料。因此,可以考虑,包纱芯纱线凭借其纱芯102可给由此形成的机织材料提供足够的强力,尽管扁平纱线中没有纱芯。通常,可以考虑,在机织材料中,圆柱形纱线以某个方向运行,而扁平纱线以另一个方向运行,也就是,作为纬纱或经纱。但是,还可以考虑,用组成纬纱和/或经纱的扁平和圆柱形纱线的混纺纱来织成机织材料。
众所周知,在椅子216的使用过程中,单根纱线会在织物内部发生滑移。对椅子216上的机织材料进行热定形有助于防止纱线在椅子的不同部分内部滑移。为了对椅子上所附的与复合加捻纱线120制备过程中使用的机织材料相似的机织材料进行热定形,可以将附有机织材料的整张椅子216放入与烘箱112类似的烘箱内。在椅子216的情况下,可以考虑,烘箱为间歇式烘箱,与复合加捻纱线120的制备中所描述的连续式烘箱112相反。在这点上,烘箱通常具有足够的尺寸放置多把椅子216。椅子216在一预定温度下、在烘箱112内保持预定的停留时间,对纱线进行热定形,因此当椅子移出烘箱冷却后,纱线的邻近部分可在织物内部粘合在一起。冷却过程可以在烘箱内部或者烘箱外面发生,通过环境空气的作用来完成。此外,还可以考虑,在有限制的屋子里或者露天,将冷却空气吹向所述加热椅子216。适于机织聚合物材料热定形的烘箱温度和停留时间与迄今关于加捻纱线所述的烘箱温度和停留时间相似。
热定形过程使纬纱和经纱稳定化,阻止它们在织物内部发生滑移,也对可用作纬纱和经纱的各根纱线进行热定形。已经发现,由某些聚合物纱线组成的机织材料的热定形会导致所述机织材料发生松弛,从而有损于制品的美学吸引力。已经发现,将自捻纱线106用作纬纱或经纱,单独使用或者与在此所述的其它纱线组合使用,在机织聚合物材料的热定形过程中,松弛现象可基本消除。同样地,已发现使用本发明自捻纱线106能克服家具制品上座位和靠背部分的松弛问题,这种松弛现象是在热定形其它机织材料时发生的。
尽管依据本发明优选实施方式,机织材料在构架上原位形成,可以考虑,将预制的机织材料面板粘附于构架,然后如迄今描述的那样,将家具制品置于烘箱中进行热定形。因此,可以考虑,家具制品的某些部分可以用机织材料原位形成,另一些部分则通过预制的机织材料面板的附加以及它们的各种变体方式来形成,。无论如何,家具制品可置于烘箱中对机织材料进行热定形。也可以考虑,预机织材料在附着于家具制品之前置于烘箱中进行热定形,从而免除了对整个家具制品进行热定形的需要。
不用加热而将PVC材料的机织纱线粘合或粘附在一起的方法的一个例子可以通过合适油漆组合物的施涂来完成,以及可选择地,下一步再施涂含有适合于油漆组合物的稀释剂或溶剂类特性的液体材料。依据一个实施方式的这个方法,通常使用各种适合于涂覆PVC材料的已知油漆组合物,例如具有与PVC材料粘着特性的油漆组合物;和这类PVC油漆组合物一起使用的稀释剂和/或适合于PVC材料的溶剂。虽然PVC油漆组合物的一些特定例子如下所述,但要承认,可以使用其它适合于粘合PVC材料的已知组合物。油漆组合物是那些包括一种成膜组分、一种着色组分和至少一种溶剂或稀释剂的物质。在PVC油漆组合物中,成膜组分可以是PVC材料。在一个实施方案中,适合于涂覆PVC材料的油漆例子具有下列化学组成:

适合于涂覆PVC材料的油漆组合物在本领域内为人熟知。另一个例子是由Sherwin Wiliams公司的下属Krylon制品集团公司生产的KrylonFusion。可以考虑,适合于涂覆PVC材料的其它这类油漆组合物可以使用。通常,这类油漆组合物包含适于与PVC材料一起使用的溶剂。这类溶剂的实施方式包括甲苯、四氢呋喃,以及包含甲基乙基酮、环己酮和丙酮等在内的酮。适合于本发明使用的稀释剂和溶剂可以是相同的组合物。在很多情况下,PVC胶粘剂中存在的化学组合物也用可于PVC油漆组合物。可以含有其它溶剂或化学组合物在适合于涂覆PVC及材料的组合物中。此外,依据本发明,当机织材料为PVC聚合物材料以外的材料时,因此可使用合适的油漆和稀释剂或者适合于所选聚合物的溶剂。
结合上面讨论的PVC油漆组合物,适用于所述方法的一种合适稀释剂或溶剂是丙酮。在一个优选实施方案中,丙酮与上述例1和2的组合物一起使用。可以考虑,本领域内其它已知稀释剂或溶剂可以与如上所述的实施方式一起使用,也可以和其它涂料一起使用。
在一个实施方式中,形成了包括具有任何结构PVC纱线例如加捻或无捻纱线的机织材料。采用象喷涂这样的任何合适涂覆技术,用PVC油漆组合物对所述机织材料进行涂覆。在机织PVC材料上面的涂层干燥之前,用经过上述的稀释剂或溶剂浸泡或浸透的布料或其它材料,擦拭经油漆的机织PVC材料的所有表面。这个步骤能去除一涂覆步骤所施加的PVC油漆另一部分,并部分地使机织PVC材料的裂缝或间隙充满稀释剂或溶剂与残余的PVC油漆的混合物。也可以考虑,上述溶剂可通过喷涂法施加,擦去或去除前面所施加的PVC油漆,或者不擦去或去除前面所施加的PVC油漆。如果不进行PVC油漆的擦拭操作,机织材料只有一点水洗的外观,如果说有的话。
在PVC油漆和溶剂干燥之后,这个过程导致机织部分内部纱线的邻近部分粘合在一起,从而获得了上述的通常相同结果,却不需要使机织PVC材料经过热定形。还可以考虑,经涂覆的机织PVC材料成品可进行加热处理使所有残余稀释剂或溶剂蒸发,这种加热还可以去除所有残余气味并进一步增强粘合过程。如果需要,加热可以在烘箱中低温完成,例如低于250左右,这个过程也将使纱线经受热定形。较低的温度可防止聚合物纱线产生高温定形导致的闪亮外观。这个附加热定形也可以在PVC材料经空气干燥之后进行。
尽管优选将稀释剂或溶剂应施加在涂漆PVC机织材料上,但这不是本发明的要求。在这点上,机织材料裂缝或间隙中的PVC油漆组合物自身,在干燥后会将纱线粘合在一起,与对PVC机织材料热定形的作用相似。可以考虑,稀释剂或溶剂的使用有助于PVC油漆组合物渗入裂缝,并作为PVC材料的附加粘合剂。但是,也可以考虑,PVC和非PVC油漆组合物以及溶剂或稀释剂的这种施加方法也可以运用于预先经过热定形的聚合物机织面板,其纱线已经互相粘合。在这点上,PVC或非PVC油漆将如前所述,涂在纱线上并填满所有间隙。擦去一部分油漆涂料和溶剂或稀释剂,也可以获得水洗外观。
此外,尽管优选的实施方式使用喷涂,但也可以采用本领域技术人员所熟知的这类油漆的其他施加方法。也可利用其他装置将稀释剂或溶剂施加在机织材料上。这类装置可以人工操作,或者在另一个实施方式中,适合于机械操作。同样地,油漆和稀释剂干燥所需的时间可以依据这些物质的用量或施加方法、以及干燥温度而有所不同。
PVC油漆的施加以及将所述油漆和稀释剂或溶剂局部去除的这种方法,还使得经不均匀PVC油漆涂覆的机织材料的涂漆区具有独特的美学水洗外观。这种水洗外观可利用上述PVC油漆来获得,也可以使用任何适合于覆盖聚合物纱线的油漆来获得。典型的非PVC油漆,与PVC材料或者其他类似物的粘合力可能通常较小,它们也能提供具有水洗外观的区域,但是不能形成如前所述机织材料一样强的粘合。PVC油漆稀释剂或PVC溶剂有助于非PVC油漆与PVC纱线粘合。水洗外观既提供了美学愉悦感而且有经济价值,因为此时不同颜色的家具制品可以由相同的合成纱线原料制造。颜色不再专门依赖纱线的颜色,而是依赖所用油漆颜色和纱线颜色的组合。纱线颜色通常为普通颜色,例如黑色、棕色、绿色或白色。此外,水洗外观的区域不是一种典型单色调,而是由纱线颜色和油漆颜色组成的不连续色调。可以考虑,数量、油漆颜色和油漆稀释剂种类的不同组合能提供不同的水洗外观。例如,在另一个实施方式中,为了制造其颜色与油漆颜色相近的家具制品,可以施加大量油漆。还可以为了获得期望的色彩效应,将多种颜色的油漆施加在机织材料上。
在一个优选实施方式中,这种方法运用于本发明构造的椅子116。但是,可利用织物组织和/或原料纱线式样不同的不同家具制品。尽管可采用例如加捻纱线100、200的材料,也要认识到,多股加捻纱线和无捻纱线等其他材料也可以通过这种方法来粘合或熔融,如序号为10/158629的本申请人的申请和一些专利所揭示的。换句话说,利用油漆和稀释剂或溶剂将多根纱线粘合在一起的方法,可以运用于各种纱线材料或结构。
也可以使用适合于除覆PVC材料以外的机织材料中的聚合物纱线的油漆组合物。与PVC的性能不同的聚合物具有本领域内已知的合适油漆涂料,这类组合可以利使用在本发明中。
尽管本发明在此结合一些实施方式进行了描述,可以理解,这些实施方式仅仅是本发明原理和应用的示例性说明。因此,可以理解,可以对这些说明性实施方式做出许多修改,其他配置也可以在不背离所附权利要求书限定的本发明的精神和范围的情况下进行修改。

Claims (8)

1.具有水洗外观的织物的制造方法,所述方法包括将多根聚合物纱线织成织物,所述方法的特征在于:将一种有色组合物施加在所述织物内部的所述多根聚合物纱线上;并从所述多根聚合物纱线上去除至少一部分所述有色组合物。
2.如权利要求1所述的方法,其特征在于:所述有色组合物包含成膜组分、色剂、和至少一种选自溶剂或稀释剂的组分。
3.如权利要求1所述的方法,其特征在于:所述有色组合物是PVC油漆。
4.如权利要求1、2或3所述的方法,其特征在于:至少第一多根所述聚合物纱线包含一单根加捻纱线。
5.如权利要求1、2或3所述的方法,其特征在于:至少第一多根所述聚合物纱线包含一根包括多根加捻聚合物纱线的复合加捻纱线。
6.如权利要求1、2或3所述的方法,其特征在于:所述去除步骤是用一块布料擦拭所述多根聚合物纱线的暴露外表面,从而去除一部分所述有色组合物。
7.如权利要求6所述的方法,其特征还在于:在所述去除步骤之前,将一种所述聚合物纱线用的溶剂或所述有色组合物用的稀释剂施加在所述布料上。
8.如权利要求7所述的方法,其特征在于:所述溶剂或稀释剂选自甲苯、四氢呋喃、环己酮、酮和它们的混合物。
