技术背景
聚合物制成的制品通常用于材料处理以及其中静电耗散或电磁屏蔽是重要要求的电子器件,例如包装膜、芯片载体、计算机、打印机和影印机组件中。静电耗散(下文中称作ESD)定义为处于不同电势的物体之间通过直接接触或通过感应静电场产生的静电荷的迁移。电磁屏蔽(下文中称作EM屏蔽)效力定义为穿过屏蔽物的电磁场与入射到屏蔽物上的电磁场的比例(以分贝计)。随着电子器件变得更小和更快,它们对静电荷的敏感性增加,因此通常期望利用已经改性用来提供改进的静电耗散性质的聚合物。类似地,期望改性聚合物从而它们能够提供改进的电磁屏蔽,同时保持聚合物的一些或所有的有利的机械性质。

发明详述
本申请披露制造包括聚合物和导电填料的导电组合物的方法,该方法使得导电组合物具有小于或等于约108Ω-cm的比体积电阻率(bulk volumeresistivity),同时表现出大于或等于10千焦耳/平方米的抗冲性质和A级表面光洁度(surface finish)。该方法有利地包括使熔融母料与熔融聚合物熔体共混,以改善导电填料在导电组合物中的分布。在一种实施方式中,该方法有利地包括在与熔融聚合物混合以形成导电组合物之前降低熔融母料的粘度。该熔融母料包括导电填料。在第一挤出机中发生熔融母料粘度的降低,所述第一挤出机用作第二挤出机的侧混料机。通过向熔融母料中加入稀释剂、增塑剂或熔体粘度低于熔融母料的熔体粘度的聚合物,可导致粘度的降低。

现在参考图1,示例性挤出系统10反映第一挤出机12和第二挤出机16。也被称为侧混料机的第一挤出机12将母料和第一聚合物的熔融混合物进料到用作主挤出机的第二挤出机16。第一聚合物的熔体粘度低于熔体母料的熔体粘度。第一聚合物与母料的混合降低了熔体母料的熔体粘度。母料和第一聚合物的熔融混合物称为粘度降低的熔融母料。在第二挤出机中与第二聚合物混合之前降低第一挤出机中的熔融母料的粘度,有利于更好的混合。
第二挤出机16也含有熔融状态的第二聚合物。在第二挤出机16中使粘度降低的熔融母料与第二聚合物混合,以形成导电组合物。在一种实施方式中,期望在两种熔体接触时,熔融母料的粘度等于熔融第二聚合物的粘度。不受理论限制,认为:当粘度降低的熔融母料的熔体粘度等于第二聚合物的熔体粘度时,能够获得聚合物的最优混合。该最优混合使得导电填料更好的分散。
可利用该方法制造导电组合物,其表面电阻率大于或等于约108Ω/平方(ohm/square,Ω/sq),比体积电导率小于或等于约108Ω-cm,同时表现出大于或等于10千焦耳/平方米的抗冲性质和A级表面光洁度。另一实施方式中,该方法能够用于制造在相互垂直的方向上具有均匀电导率的导电组合物,由此使导电组合物的本体中电导率的任何不均匀性最小。

导电组合物中使用的第一聚合物和第二聚合物可选自广泛的各种热塑性树脂、热塑性树脂的共混物或热塑性树脂与热固性树脂的共混物。第一和第二聚合物也可为聚合物、共聚物、三元共聚物、或其共混物、或包括至少一种前述聚合物的组合的共混物。具体的但非限制性的热塑性聚合物的例子包括聚缩醛、聚丙烯酸类、聚亚芳基醚、聚碳酸酯、聚苯乙烯、聚酯、聚酰胺、聚酰胺酰亚胺、多芳基化合物、聚氨酯、聚芳基砜、聚醚砜、聚亚芳基硫醚(polyarylene sulfides)、聚氯乙烯、聚砜、聚醚酰亚胺、聚四氟乙烯、聚醚酮、聚醚醚酮等,或包括至少一种前述热塑性聚合物的组合。
具体的热塑性聚合物的共混物的非限制性例子包括丙烯腈-丁二烯-苯乙烯/尼龙、聚碳酸酯/丙烯腈-丁二烯-苯乙烯、聚亚苯基醚/聚苯乙烯、聚亚苯基醚/聚酰胺、聚碳酸酯/聚酯、聚亚苯基醚/聚烯烃和包括至少一种前述热塑性聚合物的共混物的组合。
在一种实施方式中,第一和第二聚合物彼此不同。在另一实施方式中,第一聚合物与第二聚合物具有相同的组成。当第一聚合物与第二聚合物具有相同的组成时,第一聚合物的分子量以及由此导致的熔体粘度可大于第二聚合物的分子量以及熔体粘度。在示例性实施方式中,第一聚合物是聚酰胺,第二聚合物是聚亚芳基醚。如果期望的话,可以增容聚酰胺和聚亚芳基醚。

聚亚芳基醚的均聚物和共聚物均包括在内。示例性的均聚物是含有2,6-二甲基亚苯基醚单元的那些。合适的共聚物包括无规共聚物或源于2,6-二甲酚与2,3,6-三甲苯酚的共聚的共聚物,所述无规共聚物是含有例如2,6-二甲基亚苯基醚单元和2,3,6-三甲基-1,4-亚苯基醚单元的无规共聚物。也包括聚亚芳基醚和偶联聚亚芳基醚,所述聚亚芳基醚含有由接枝乙烯基单体或聚合物例如聚苯乙烯制备的部分,所述偶联聚亚芳基醚中偶联剂例如低分子量聚碳酸酯、醌、杂环和甲缩醛以已知的方式与两个聚亚芳基醚链的羟基反应,产生更高分子量的聚合物。
聚亚芳基醚通常具有约3,000至约40,000的数均分子量和约20,000至约80,000的重均分子量,其由凝胶渗透色谱(GPC)测定。聚亚芳基醚通常具有约0.10至约0.60分升/克(dl/g)的特性粘度,所述特性粘度在25℃氯仿中测定。在另一实施方式中,聚亚芳基醚通常具有约0.29至约0.48dl/g的特性粘度,所述特性粘度在25℃氯仿中测定。也可组合使用高特性粘度的聚亚芳基醚和低特性粘度的聚亚芳基醚,只要该组合具有约0.10至约0.60dl/g的特性粘度。
聚亚芳基醚通常由至少一种单羟基芳族化合物例如2,6-二甲酚与或2,3,6-三甲苯酚的氧化偶合制备。催化剂体系通常用于这种偶合;它们通常包含至少一种重金属化合物例如铜、锰或钴化合物,经常结合有各种其它物质。
用于许多目的的特别有用的聚亚芳基醚包括具有至少一个含氨基烷基端基的分子的那些。氨基烷基基团位于羟基的邻位。可通过引入合适的伯或仲单胺例如二-正丁基胺或二甲胺作为氧化偶合反应混合物的组分之一,来获得包含这种端基的产物。也常常出现的是4-羟基联苯端基,通常由其中存在副产物二苯酚合苯醌的反应混合物获得,在铜-卤化物-仲或叔胺体系中尤其是这样。相当比例的聚合物分子可含有所述含氨基烷基和4-羟基联苯端基的至少一种,所述聚合物分子通常构成聚合物的约90重量%之多。
有用的聚酰胺是称为尼龙的一族,其特征在于存在酰胺基(-C(O)NH-)。尼龙-6和尼龙-6,6是示例性聚酰胺,可得自各种商业来源。但是,其它的聚酰胺例如三胺含量小于或等于0.5重量%(wt%)的尼龙-4,6、尼龙-12、尼龙-6,10、尼龙6,9、尼龙6/6T和尼龙6,6/6T,以及其它的尼龙,例如无定形尼龙可用于具体的聚亚芳基醚-聚酰胺应用。各种聚酰胺以及各种聚酰胺共聚物的混合物也是有用的。最优选的用于本发明共混物的聚酰胺是尼龙-6,6。聚酰胺的粘度高达约400毫升/克(ml/g),该粘度根据ISO 307标准在96wt%硫酸的0.5wt%溶液中测定。
第一聚合物通常使用的量为导电组合物总重量的约5至约95重量%(wt%)。在一种实施方式中,第一聚合物通常的使用量为导电组合物总重量的约15至约90wt%。在另一实施方式中,第一聚合物通常的使用量为导电组合物总重量的约30至约80wt%。在又一实施方式中,第一聚合物通常的使用量为导电组合物总重量的约35至约75wt%。
第二聚合物通常的使用量为导电组合物重量的约5至约95重量%(wt%)。在一种实施方式中,第二聚合物通常的使用量为导电组合物重量的约15至约90wt%。在另一实施方式中,第二聚合物通常的使用量为导电组合物重量的约30至约80wt%。在又一实施方式中,第二聚合物通常的使用量为导电组合物重量的约35至约75wt%。
第一和第二聚合物通常的使用量为导电组合物总重量的90至99.99wt%。在一种实施方式中,第一和第二聚合物通常的使用量为导电组合物总重量的92至98wt%。在另一实施方式中,第一和第二聚合物通常的使用量为导电组合物总重量的93至97wt%。在另一实施方式中,第一和第二聚合物通常的使用量为导电组合物总重量的94至96wt%。
可将各种添加剂加入到导电组合物中。示例性的添加剂是增容剂、抗冲改性剂、脱模剂、抗氧化剂、防臭氧剂、热稳定剂等,或包括至少一种前述添加剂的组合。
可加入到导电组合物中的导电填料是碳纳米管、碳纤维、碳黑、金属填料、用金属涂层涂覆的非导电填料、导电性非金属填料等,或包括至少一种前述导电填料的组合。
可用于导电组合物的碳纳米管是单壁碳纳米管(SWNTs)、多壁碳纳米管(MWNTs)或汽相生长的碳纤维(VGCF)。可用石墨的激光蒸发、碳弧合成或高压一氧化碳转化方法(HIPCO)制备用于组合物的单壁碳纳米管(SWNTs)。这些SWNTs通常具有单壁,其包括外径为约0.7至约2.4纳米(nm)的二维石墨(graphene)片。SWNTs可包括金属SWNTs和半导体SWNTs的混合物。金属SWNTs是显示出类似于金属的电特性的那些,而半导体SWNTs是半导电的那些。为了最小化组合物中使用的SWNTs的量,通常期望使该组合物包括尽可能大比例的金属SWNTs部分。该组合物中通常使用长度直径比大于或等于约5的SWNTs。而SWNTs通常为在各个管的每端有半球形帽的封闭结构,具有单个开口端或两个开口端的SWNTs也是可用的。SWNTs通常包括中空的中心部分,但可填充有无定形碳。
源于方法例如激光烧蚀和碳弧合成的MWNTs也可用于导电组合物中。MWNTs具有至少两个连接在中空内核周围的二维石墨层。半球形帽通常封闭MWNTs的两端,但是使用仅有一个半球形帽的MWNTs或两个帽全无的MWNTs也是理想的。MWNTs通常具有约2至约50nm的直径。当使用MWNTs时,期望它的平均长度直径比大于或等于约5。在一种实施方式中,MWNTs的长度直径比大于或等于约100,而在另一实施方式中,MWNTs的长度直径比大于或等于约1000。
汽相生长的碳纤维(VGCF)也可用于导电组合物中。通常用化学气相沉积方法制造VGCF。可在微粒金属催化剂存在下,在合适的温度即约800至约1500℃,由气相中的烃生长具有“年轮(tree-ring)”或“鱼骨(fishbone)”结构的VGCF。在“年轮”结构中,多个基本上石墨的片材同轴地排布在核周围。在“鱼骨”结构中,纤维的特征在于从中空核的轴延伸的石墨层。
可使用直径为约3.5至2000纳米(nm),且长度直径比大于或等于约5的VGCF。当使用VGCF时,约3.5至约500nm的直径是理想的,约3.5至约100nm的直径是更加理想的,并且约3.5至约50nm的直径是最理想的。也理想的是VGCF具有大于或等于约100的平均长度直径比。在一种实施方式中,VGCF可具有大于或等于约1000的长度直径比。
碳纳米管的用量通常为导电组合物总重量的约0.001至约80wt%。在一种实施方式中,碳纳米管的用量通常为导电组合物重量的约0.25wt%至约30wt%。在另一实施方式中,碳纳米管的用量通常为导电组合物重量的约0.5wt%至约10wt%。在又一实施方式中,碳纳米管的用量通常为导电组合物重量的约1wt%至约5wt%。
各种类型的导电碳纤维也可用于导电组合物中。碳纤维通常根据它们的直径、形态和石墨化的程度(形态和石墨化的程度是相关的)来分类。目前,这些特征由用于合成碳纤维的方法来决定。例如,通过纤维形式的有机前体的高温分解,商业制造直径低至约5微米并具有平行于纤维轴的二维石墨带(呈径向、平面方向上或圆周状排布)的碳纤维,所述有机前体包括酚醛塑料、聚丙烯腈(PAN)或沥青。
碳纤维通常具有大于或等于约1,000纳米(1微米)至约30微米的直径。在一种实施方式中,该纤维可具有约2至约10微米的直径。在另一实施方式中,该纤维可具有约3至约8微米的直径。
碳纤维的用量为导电组合物总重量的约0.001至约50wt%。在一种实施方式中,碳纤维的用量为导电组合物总重量的约0.25wt%至约30wt%。在另一实施方式中,碳纤维的用量为导电组合物总重量的约0.5wt%至约20wt%。在又一实施方式中,碳纤维的用量为导电组合物总重量的约1wt%至约10wt%。
碳黑也可用于导电组合物中。示例性的碳黑是平均粒度小于约200nm的那些。在一种实施方式中,可使用粒度小于约100nm的碳黑。在另一实施方式中,可使用粒度小于约50nm的碳黑。示例性的碳黑也可具有大于约200平方米/g(m2/g)的表面积。在一种实施方式中,碳黑可具有大于约400m2/g的表面积。在另一实施方式中,碳黑可具有大于约1000m2/g的表面积。示例性的碳黑可具有大于约40立方厘米每百克(cm3/100g)的孔体积(邻苯二甲酸二丁酯吸附)。在一种实施方式中,碳黑的孔体积可大于约100cm3/100g。在另一实施方式中,碳黑的孔体积可大于约150cm3/100g。在一种实施方式中,理想的是碳黑具有小于或等于约4ppm/g的低的离子含量(氯离子、硫酸根、磷酸根、氟离子和硝酸根)。示例性碳粉末包括从Columbian Chemicals以商标名CONDUCTEX购得的碳黑;从Chevron Chemical以商标名S.C.F.(Super Conductive Furnace)和E.C.F.(Electric Conductive Furnace)获得的乙炔黑;从Cabot Corp.以商标名VULCAN XC72和BLACK PEARLS获得的碳黑;和从Akzo Co.Ltd以商标名KETJEN BLACK EC 300和EC 600购得的碳黑。
碳黑的用量为导电组合物总重量的约0.01至约50wt%。在一种实施方式中,碳黑的用量为导电组合物重量的约0.25wt%至约30wt%。在另一实施方式中,碳黑的用量为导电组合物重量的约0.5wt%至约20wt%。在又一实施方式中,碳黑的用量为导电组合物重量的约1wt%至约10wt%。
固体导电金属填料也可用于导电组合物。该填料可为在将它们引入到热塑性聚合物中和由其制备成品的条件下不熔融的导电金属或合金。可引入金属,例如铝、铜、镁、铬、锡、镍、银、铁、钛等,或包括至少一种前述金属的组合。物理混合物和真合金例如不锈钢、青铜等也可用作导电填料。此外,这些金属的一些金属间化合物例如硼化物、碳化物等(例如二硼化钛)也可用作导电填料粒子。也可加入固体非金属、导电填料粒子例如氧化锡、氧化铟锡、氧化锑等,或包括至少一种前述填料的组合,以使热塑性树脂导电。固体金属和非金属导电填料可以粉末、拉制线材、线料、纤维、管状、纳米管、薄片、层压片、小板、椭圆体、圆盘和其它可购得的几何形状的形式存在。
不论固体金属和非金属导电填料粒子的确切尺寸、形状和组成如何,都可将它们分散到导电组合物中,负载量为导电组合物重量的0.01至50wt%。在一种实施方式中,固体金属和非金属导电填料粒子的用量可为导电组合物重量的约0.25wt%至约30wt%。在另一实施方式中,固体金属和非金属导电填料粒子的用量可为导电组合物重量的约0.5wt%至约20wt%。在又一实施方式中,固体金属和非金属导电填料粒子的用量可为导电组合物重量的约1wt%至约10wt%。
大部分表面涂覆有固体导电金属附着层(coherent layer)的非导电、非金属填料也可用于导电组合物中。非导电、非金属填料通常被称为基质,涂覆有固体导电金属层的基质可被称为“涂覆金属的填料”。典型的导电金属例如铝、铜、镁、铬、锡、镍、银、铁、钛和包括任一种前述金属的混合物可用于涂覆基质。这种基质的例子包括二氧化硅粉末例如熔融石英和结晶二氧化硅、氮化硼粉末、硅酸硼粉末、二氧化铝、氧化镁(或镁氧),硅灰石,其包括表面处理的硅灰石,硫酸钙(作为它的无水物、二水合物或三水合物)、碳酸钙,其包括通常为磨过的微粒形式的白垩、石灰石、大理石和合成的沉淀碳酸钙,滑石,其包括纤维、模块状(modular)、针状和片状滑石,中空和实心的玻璃球、高岭土,其包括硬的、软的、烧结的高岭土,和含各种涂层以促进与聚合物基体树脂的相容性的高岭土,云母、长石、硅酸盐球、烟灰、空心煤胞、惰性硅酸盐微球、铝硅酸盐(armospheres)、天然硅砂、石英、石英岩、珍珠岩、硅藻石、硅藻土、合成二氧化硅和包括前述任一种的混合物。可用导电组合物中使用的金属材料层涂覆所有的以上基质。
其它通常使用的非导电矿物填料例如碳化硅、硫化钼、硫化锌、硅酸铝(莫来石)、合成硅酸钙、硅酸锆、钛酸钡、铁酸钡、硫酸钡和片状填料例如玻璃片、片状碳化硅、二硼化铝也可用作导电金属涂层的基质。纤维状填料例如硅酸铝、氧化铝、氧化镁和硫酸钙半水合物也可涂覆有导电金属涂层,并用于导电组合物中。可用作导电金属涂层的基质的其它纤维状填料包括天然填料和增强剂例如由粉碎木材获得的木粉,和纤维产品例如纤维素、棉花、剑麻、黄麻、淀粉、软木粉、木质素、磨过的坚果壳、谷物、稻谷外壳等。可用作导电金属涂层的基质的纤维状填料也包括单晶纤维或“晶须”,其包括碳化硅、氧化铝、碳化硼和包括任一种前述填料的混合物。玻璃纤维也可涂覆有导电金属涂层,并用于导电组合物中,所述玻璃纤维包括纺织品玻璃纤维例如E、A、C、ECR、R、S、D和NE玻璃和石英等,或包括至少一种前述玻璃纤维的组合。
可用作导电金属涂层的基质的有机增强纤维状填料包括由有机聚合物获得的纤维,所述有机聚合物例如聚(醚酮)、聚醚酰亚胺、聚苯并噁唑、聚(亚苯基硫醚)、聚酯、聚乙烯、芳族聚酰胺、芳族聚醚酰亚胺或聚醚酰亚胺、聚四氟乙烯、丙烯酸类树脂、聚(乙烯醇)和其它聚合物。这种增强填料可以单丝或复丝纤维的形式提供,并可单独使用或通过例如共编织(co-weave)或芯/皮、并列、橙型或矩阵和原纤结构,或通过纤维制造领域技术人员已知的其它方法,与其它类型的纤维一起使用。可用作基质的典型的共编织结构包括玻璃纤维-碳纤维、碳纤维-芳族聚醚酰亚胺纤维(芳族聚酰胺纤维)和芳族聚醚酰亚胺纤维-玻璃纤维。用作导电金属涂层的基质的纤维状填料可以以下形式提供:例如粗纱(rovings)、纺织的纤维状增强物例如0-90度织物、无纺纤维状增强物例如连续原丝片(continuous strand mat)、短切原丝片(chopped strand mat)、绢纱(tissue)、纸和毛毯,和三维纺织增强物、预成型品、编带(braids)和包括任一种前述填料的混合物。
不论所述基质的确切尺寸、形状和组成如何,它们的约5%的表面积至100%的表面积涂覆有导电金属护层的固体层。通常通过公知的方法例如BET氮吸附或汞孔隙率测量(mercury porosimetry)来测定该表面积。在一种实施方式中,涂覆金属的填料的用量可为导电组合物总重量的约0.25wt%至约50wt%。在另一实施方式中,涂覆金属的填料的用量可为导电组合物重量的约0.5wt%至约30wt%。在又一实施方式中,涂覆金属的填料的用量可为导电组合物重量的约1wt%至约20wt%。
在一种实施方式中,如上所述的碳纤维、VGCF、碳纳米管、碳黑、导电金属填料、导电非金属填料、涂覆金属的填料或前述的任何组合可用于导电组合物中,以使导电组合物是静电耗散的。示例性的导电填料是碳纳米管。通常理想的是以产生小于或等于约109Ω/平方的表面电阻率的有效量使用该导电填料,所述表面电阻率根据ASTM D 257标准测定。在另一实施方式中,理想的是使导电组合物的表面电阻率小于或等于约107Ω/平方。在另一实施方式中,理想的是使导电组合物的表面电阻率小于或等于约105Ω/平方。
也理想的是使导电组合物的比体积电阻率(SVR)小于或等于约1012Ω-厘米。在一种实施方式中,理想的是使该体积电阻率小于或等于约106Ω-厘米。在另一实施方式中,理想的是使该体积电阻率小于或等于约103Ω-厘米。在又一实施方式中,期望使该体积电阻率小于或等于约100Ω-厘米。在体积电阻率小于或等于约1012Ω-厘米的同时,理想的是导电组合物具有大于或等于约10千焦/平方米的缺口抗冲强度(notched Izod impact strength)和A级表面光洁度。在一种实施方式中,理想的是缺口抗冲强度大于或等于约15千焦/平方米。在另一实施方式中,理想的是缺口抗冲强度大于或等于约20千焦/平方米。
在折断的八字样品(dog bone sample)上测定比体积电阻率,所述八字样品在折断之前具有30厘米的注塑长度。该样品在液氮下折断。在折断之前,在样品的表面上相距10厘米距离处划上应力破裂线(stress fracture lines)。然后,在液氮下折断该样品。在折断该样品后,使其经过干燥以从折断的表面除去任何冷凝的湿气。然后用导电银油漆涂刷折断的表面。然后在进行测定之前使银油漆干燥。用伏安计进行电阻测定或电压测定。将伏安计的电极施加到折断的表面以确定样品的电阻,接着计算电阻率。
如上所指出的,母料也可含有非导电填料和添加剂。合适的非导电填料的例子是抗氧化剂、防臭氧剂、染料、颜料、红外线吸收剂、紫外线吸收剂、增强填料、增容剂、增塑剂、纤维等,或包括至少一种前述非导电填料的组合。
制造导电组合物的示例性方法通常包括熔体共混。导电组合物的熔体共混包括使用剪切力、延展力、压缩力、超声能、电磁能、热能或包括至少一种前述力或能量形式的组合,并且在加工设备中进行,在所述加工设备中通过单螺杆、多螺杆、啮合型同向或逆向旋转螺杆、非啮合型同向或逆向旋转螺杆、往复螺杆、具有销的螺杆、具有销的机筒、滚筒、撞击器(rams)、螺旋转子(helical rotors)或包括至少一种前述的组合来施加前述的力。
涉及前述力的熔体共混可在以下机器中进行:例如单或多螺杆挤出机、Buss捏合机、Eirich混合机、Henschel、helicones、Ross混合机、密炼机、轧制机,模塑机例如注塑机、真空成型机、吹塑机等,或包括至少一种前述机器的组合。在组合物的熔体或溶液共混过程中,通常理想的是赋予组合物约0.01至约10千瓦小时/千克(kwhr/kg)的比能量。
在一种实施方式中,在制造导电组合物的一种方法中,理想的是在第一挤出机中熔融含有多至约50wt%的导电填料的母料。在第一挤出机中用第一聚合物稀释该熔融母料,并将其进料到含有熔融的第二聚合物的第二挤出机中。在第二挤出机中共混这两种熔体。将包括该导电填料的导电组合物从第二挤出机中挤出,然后造粒。
在该布置中,第一挤出机用作作为主挤出机的第二挤出机的侧混料机。在一种实施方式中,第一和第二挤出机是双螺杆挤出机。在另一实施方式中,第一挤出机可为单螺杆挤出机,而第二挤出机可为双螺杆挤出机。然后可使造粒的挤出物在注塑之前进行任选的干燥。
在示例性实施方式中,熔融母料包括母料总重量的约20wt%量的尼龙-6,6和多壁碳纳米管。在第一挤出机中熔融母料,并且通过用另外的尼龙-6,6稀释母料使它的熔体粘度降低。然后将粘度降低的熔融母料从第一挤出机进料到第二挤出机。第二挤出机通常含有增容的组合物,其包括聚亚苯基醚和尼龙-6,6。该增容的组合物为第二聚合物。理想的是在第二挤出机中两种熔体的接触点上,稀释的母料的熔体粘度约等于第二聚合物的熔体粘度。在一种实施方式中,在两种熔体的接触点上,粘度降低的熔融母料的熔体粘度与第二聚合物的熔体粘度的偏差在约10%的范围内。在另一实施方式中,在两种熔体的接触点上,粘度降低的熔融母料的熔体粘度与第二聚合物的熔体粘度的偏差在约20%的范围内。
可用母料重量的约10wt%至约1000wt%的第一聚合物稀释该母料。在一种实施方式中,可用母料重量的约100wt%至约800wt%的第一聚合物稀释该母料。在另一实施方式中,可用母料重量的约200wt%至约600wt%的第一聚合物稀释该母料。在又一实施方式中,可用母料重量的约300wt%至约500wt%的第一聚合物稀释该母料。
该制造导电组合物的方法的优点在于:与通过其它方法制造的样品相比,该组合物在任何两个相互垂直的方向上显示出均匀的比体积电阻率。换句话说,与通过其它方法制造的组合物相比,该导电组合物的电性质的各向异性有降低。在降低各向异性方面,优选使平行于流动方向的方向上与垂直于流动方向的方向上的体积电阻率的比(电阻率比)大于或等于0.25。在一种实施方式中,理想的是电阻率比大于或等于约0.4。在另一实施方式中,理想的是电阻率比大于或等于约0.5。在又一实施方式中,理想的是电阻率比等于1。认为电阻率比为1的样品没有各向异性。本申请所定义的流动方向是加工过程中组合物的流动方向。
该导电组合物可有利地用于汽车中,尤其是作为外部车体镶板。其它有用的应用是需要静电耗散的芯片盘、计算机、电子商品、半导体组件、电路板等。
以下示例性而非限制性的实施例说明本申请所述的导电组合物的各种实施方式的一些组合物和制造方法。
实施例
该实施例说明降低母料的熔体粘度对导电组合物的体积电阻率和缺口抗冲强度性质的影响。在该实施例中,测试对比样品,与表明生产导电组合物的改进方法的样品相对比。该导电组合物包括聚亚苯基醚和尼龙-6,6的增容共混物。该聚亚苯基醚得自General Electric Advanced Materials。该母料包括尼龙-6,6和多壁碳纳米管。该多壁碳纳米管在母料中存在的量为母料重量的20wt%。该母料从Hyperion Catalyts Inc.购得。柠檬酸用于增容聚亚苯基醚以及聚酰胺。碘化铜和碘化钾与IRGANOX 1076的混合物用作抗氧化剂。使用的抗冲改性剂是KRATON G1701X(苯乙烯乙烯丙烯共聚物)和KRATON G1651(苯乙烯乙烯-丁二烯苯乙烯三嵌段共聚物)。两种抗冲改性剂都可从Kraton Polymers买到。组成如表1所示。

图2表示用于该实验的挤出机设置。主挤出机(第二挤出机)是28mmWerner and Pfleiderer双螺杆挤出机。该挤出机具有11个机筒,其分别设置在50℃、280℃、300℃、300℃、300℃、300℃、290℃、300℃、300℃、300℃、300℃和300℃的温度。模头设置在310℃。螺杆速度为300转每分钟。挤出机具有位于机筒6的侧加料器和位于机筒9的侧混料机(第一挤出机)。如表2中所示,如下制备对比样品:将聚亚苯基醚与增容剂和其它添加剂一起进料到第二挤出机的进料口,而尼龙6,6和母料通过侧加料器(SF)进料到第二挤出机中。侧加料器将尼龙6,6和母料在室温进料到第二挤出机中。

从表2可看出,根据本申请制备的那些样品使母料和一部分尼龙6,6在第一挤出机(侧混料机(SC))中熔融混合,接着将其进料到第二挤出机中。通过侧加料器在室温将尼龙6,6的剩余部分进料到第二挤出机中。
以1∶2、1∶4、1∶5和1∶6的母料∶尼龙6,6的重量比,在第一挤出机中用尼龙6,6稀释母料。表3示出了对比样品以及根据本申请导电组合物制备的样品,所述根据本申请制备的样品含有0.6wt%的多壁碳纳米管。

表3示出,对比例1具有114,286kΩ-厘米的比体积电阻率(SVR)。但是与在室温将母料引入到侧加料器的样品相比,在第一挤出机(侧混料机)中用尼龙6,6稀释然后以熔融状态引入第二挤出机(主挤出机)的样品具有减小的比体积电阻率。
下表4、5和6显示出,分别在0.8wt%、1wt%和1.2wt%的MWNT负载量,母料稀释对比体积电阻率有类似的有益影响。

从表3、4、5和6可看出,随着第一挤出机中的稀释水平的增加,样品的体积电阻率降低,这表明母料的稀释带来的粘度的降低改进了分散。不受理论限制,认为粘度的降低在分散的优化方面起重要作用,从而使得组合物电阻率降低。可供选择地,通过降低组合物的电阻率可使用较低量的导电填料,由此降低材料成本,以及降低所需的加工量和伴随该加工的能量耗费。
通过前述方法制备的制品可有利地用于汽车部件例如汽车外部车体镶板、防护板(fender)、仪表板(dashboard)等。
虽然已经参考示例性实施方式描述了本发明,本领域技术人员应该理解,可以做出各种变化,并且等价物可代替其成分,而不偏离本发明的范围。此外,可以做出许多变化形式,以使具体的情况或材料适应于本发明的教导,而不偏离其基本范围。因此,期望本发明不限于作为进行本发明的最佳方式披露的具体实施方式,而本发明将包括落入所附权利要求的范围内的所有实施方式。
Claims (39)
1.一种制造导电组合物的方法,该方法包括:
降低熔融母料的粘度,以形成粘度降低的熔融母料;和
使粘度降低的熔融母料与聚合物混合以形成导电组合物。
2.权利要求1的方法,其中通过使熔融母料与稀释剂、增塑剂、熔体粘度低于熔融母料粘度的聚合物、或其组合混合,降低熔融母料的粘度。
3.一种制造导电组合物的方法,该方法包括:
在第一挤出机中使熔融母料与第一聚合物混合,其中该第一聚合物的熔体粘度低于熔融母料的熔体粘度;
降低熔融母料的熔体粘度以形成粘度降低的熔融母料;和
在第二挤出机中使粘度降低的熔融母料与第二聚合物混合以形成导电组合物。
4.权利要求3的方法,其中该熔融母料包括聚合物和导电填料。
5.权利要求4的方法,其中该导电填料包含碳黑、碳纳米管、碳纤维、金属填料、用金属涂层涂覆的非导电填料或导电性非金属填料,或包括至少一种前述导电填料的组合。
6.权利要求5的方法,其中碳纳米管包含单壁碳纳米管、多壁碳纳米管或汽相生长的碳纤维,或包括至少一种前述碳纳米管的组合。
7.权利要求4的方法,其中熔融母料包括基于母料重量的多至约50wt%的导电填料。
8.权利要求3的方法,其中第一挤出机是第二挤出机的侧混料机。
9.权利要求3的方法,其中第一聚合物与第二聚合物相同。
10.权利要求3的方法,其中第一聚合物与第二聚合物不同。
11.权利要求3的方法,其中在导电组合物中增容第一聚合物和第二聚合物。
12.权利要求3的方法,其中第一聚合物和/或第二聚合物是热塑性材料、热固性材料,或热塑性材料与热固性材料的组合。
13.权利要求3的方法,其中第一聚合物和/或第二聚合物包含聚缩醛、聚丙烯酸类、聚亚芳基醚、聚碳酸酯、聚苯乙烯、聚酯、聚酰胺、聚酰胺酰亚胺、多芳基化合物、聚氨酯、聚芳基砜、聚醚砜、聚亚芳基硫醚、聚氯乙烯、聚醚酰亚胺、聚酰亚胺、聚四氟乙烯、聚醚酮或聚醚醚酮,或包括至少一种前述聚合物树脂的组合。
14.权利要求3的方法,其中第一聚合物包含聚酰胺,第二聚合物包含聚亚芳基醚。
15.权利要求3的方法,其中导电组合物包括增容剂和抗冲改性剂。
16.权利要求3的方法,其中导电组合物具有小于或等于约108Ω-厘米的比体积电阻率,大于10千焦/平方米的缺口抗冲强度,和A级表面光洁度。
17.权利要求3的方法,其中导电组合物具有小于或等于约108Ω-厘米的比体积电阻率,和大于15千焦/平方米的缺口抗冲强度。
18.用权利要求1的方法制造的制品。
19.权利要求18的制品,其中该制品是汽车部件。
20.权利要求19的制品,其中该汽车部件是外部车体镶板、防护板或仪表板。
21.用权利要求3的方法制造的制品。
22.权利要求21的制品,其中该制品是汽车部件。
23.权利要求22的制品,其中该汽车部件是外部车体镶板、防护板或仪表板。
24.一种制造导电组合物的方法,该方法包括:
在第一挤出机中使熔融母料与聚酰胺混合,其中该聚酰胺的熔体粘度低于熔融母料的熔体粘度;
降低熔融母料的熔体粘度以形成粘度降低的熔融母料;和
在第二挤出机中使粘度降低的熔融母料与聚亚芳基醚混合以形成导电组合物。
25.权利要求24的方法,其中熔融母料包括聚酰胺和碳纳米管。
26.权利要求24的方法,其中增容聚酰胺和聚亚芳基醚,然后将其与粘度降低的熔融母料混合。
27.权利要求24的方法,该方法还包括模塑导电组合物。
28.用权利要求24的方法制造的制品。
29.权利要求28的制品,其中该制品是汽车部件。
30.权利要求29的制品,其中该汽车部件是外部车体镶板、防护板或仪表板。
31.一种制造组合物的方法,该方法包括:
在第一挤出机中使母料熔融以形成熔融母料;和
在第二挤出机中使熔融母料与聚合物混合以形成组合物。
32.权利要求31的方法,其中熔融母料包括导电填料。
33.权利要求31的方法,其中熔融母料包括非导电性的填料和/或添加剂。
34.权利要求33的方法,其中非导电填料包含抗氧化剂、防臭氧剂、染料、颜料、红外线吸收剂、紫外线吸收剂、增强填料、增容剂、增塑剂或纤维,或包括至少一种前述非导电填料的组合。
35.权利要求31的方法,该方法还包括在第一挤出机中降低熔融母料的粘度。
36.权利要求31的方法,其中该组合物是导电性的。
37.用权利要求31的方法制造的制品。
38.权利要求37的制品,其中该制品是汽车部件。
39.权利要求38的制品,其中该汽车部件是外部车体镶板、防护板或仪表板。
