本发明通常涉及一种适用于吸收制品10中收集分布层15的三维有孔薄膜。现在参照图2和3,三维薄膜包括第一表面22(图3),其带有从第一表面22向下延伸并能够通过重力传输流体的引流管40;所述三维薄膜还包括从第一表面22向上延伸到上表面34的凸起32,所述上表面34带有至少一个从上表面34向下延伸的毛细管36,毛细管36能够通过毛细作用传输与上表面34接触的流体。贯穿本申请的其余部分,对于本发明的所有实施例,相似的部件将共用相同的数字标记。
在一优选实施例中,第一表面22具有六边形的构型。尽管六边形构型被用于进行说明,但应当理解其它构型也可以用于本文描述的任何薄膜。其它构型的例子包括圆形、卵形、椭圆形、多边形或其它适当的构型或构型组合。六边形构型形成了多个相邻的六边形或单元50。
在一优选的实施例中,六边形构型是基于11网孔的,其中,“网孔”是单元50在一英寸的长度上排列的数目。尽管网孔数为大约11是优选的,但可以使用的网孔数为从大约2到大约25,或者更优选从大约4到大约15。优选至少50%的单元,并且更优选至少70%的单元50设有引流管40,所述引流管40具有的直径足够大以允许排泄流体通过重力经三维薄膜15而被收集,并且与流体的传输一样快。
在该实施例中,其余的单元设有一单个的凸起32,该凸起32具有上表面34和从上表面34向下延伸的毛细管36。每一凸起优选含有大约2到大约10个毛细管,并且更优选大约3到大约5个毛细管。这些毛细管具有一定的尺寸使得毛细管展现出毛细作用,并因此能够传输与凸起32的上表面34接触的流体。
如在图3中更加清楚地看到的,其显示了沿图2的线2-2所取的薄膜15的放大横截面图,三维薄膜15具有凸侧或面对衣服的一侧64和相对的凹侧或面对穿戴者的一侧62。从薄膜的第一表面22到凸起32的上表面34的距离为大约50微米到大约300微米,更优选大约100微米到大约250微米,并且最优选大约200微米。尽管图3描述了凸起32的上表面34位于同一平面内,但凸起32的上表面34可以位于不同的平面中。从薄膜的第一表面22到引流管40的底部的距离为大约800微米到大约1400微米,更优选大约900微米到大约1200微米,并且最优选大约1100微米。
如在图1中所看到的,当用作吸收制品的收集分布层时,三维薄膜15位于顶片12下面,并靠近吸收芯体16的上侧或面对穿戴者的一侧17。在一优选的实施例中,顶片包括由单独的纤维或线交错但不以任何规则的重复方式铺置而形成的任何无纺布织物。可以使用本领域通常公知的适用于顶片的任何无纺布织物。在过去,无纺布织物由多种工艺形成,例如,熔喷工艺、纺粘工艺以及粘合梳理成网工艺。
参照图3,薄膜的第一表面22为具有多个引流管40的三维结构,每一引流管都具有底部开口42和顶部开口44。优选地,引流管40在顶部开口44的方向上为锥形的。锥形引流管减小了流体经薄膜从面对衣服的一侧64传输到面对穿戴者的一侧62的可能性。引流管40的顶部开口44与吸收芯体16紧密接触(图1),并优选顶部开口44贴到芯体16(图1)以确保这种紧密接触。还应当注意,基本上只有引流管40的顶部开口44与芯体16紧密接触(图1),从而确保了为横向溢流而提供的空隙空间74基本保持不受阻碍。
如在图3中所看到的,凸起32从第一表面22向上延伸到上表面34。凸起32的上表面34与顶片12的下表面接触或延伸进入顶片12内。凸起32优选具有多个毛细管36,每一个毛细管都具有位于凸起32的上表面34上的底部开口37以及顶部开口38。毛细管的顶部开口38优选不与吸收芯体16发生接触。通过确保毛细管36不接触吸收芯体,这就减小了毛细管36经薄膜将流体从吸收芯体16芯吸到顶片12的可能性。此外,凸起32产生了附加的空隙空间74,为流体的横向传输提供了额外空间。在本发明的另一实施例中,在三维薄膜中没有凸起,并且毛细管存在于三维薄膜15的第一表面22上。可选地,毛细管存在于三维薄膜15的第一表面22和凸起32两者上。
如上讨论的,操作引流管40来处理动态沉积的流体,即快速沉积到薄膜第一表面22上的流体通过引流管40而传输到下面的吸收芯体,而没有自吸收制品边缘的重大泄漏。引流管40在形状上不需要为圆柱形的,以便以其预期的方式发生作用,只要它们足够大以允许通过三维薄膜1 5获取动态沉积的流体,如同流体沉积一样快。然而,引流管40必须具有一定的尺寸并具有适当的表面化学性质,以便它们不对动态沉积的流体形成障碍。已经发现直径大于约500微米、更优选大于约900微米的引流管不对流体流动形成障碍。
如果引流管40和/或毛细管36不具有“真实”的直径(例如,它们具有卵形开口),它们应当具有一定的尺寸以确保它们具有的等效水力直径(EHD)等于本文描述的相关直径。如本文所使用的,术语“等效水力直径”按如下公式定义:EHD=4A/P,其中,A为不规则开口的面积,  以及P为不规则开口的周长。等效水力直径为圆形开口的直径,具有类似于做计算的不规则开口的流体流动性。参见美国专利No.4,324,246,其结合于此作为参考。因此,本文使用的术语“直径”指表观直径或EHD。
尽管通常希望引流管具有相当大的直径,以允许流体最好的流动,但是直径的上限主要取决于美感并基于再润湿的考虑。那就是,对于具有相当大直径的引流管而言,薄膜看起来趋于非常僵硬和粗糙,并且不受消费者喜欢。同样,对于具有相当大直径的引流管而言,存在的更大可能性就是流体可以从吸收芯体(例如,受压时)经薄膜传输到顶片。在一优选的实施例中,引流管40具有的直径优选不大于约1200微米,并且更优选不大于大约1000微米。
相反地,凸起32上的毛细管36具有较小的直径,使得它们略微不能在动态状态下发挥作用,以便将快速排出的相当大量流体直接传输到下面的吸收芯体。当然,如果尺寸和定位合适的话,毛细管36就可以从顶片除去静态流体。毛细管36不需要为圆柱形的,以便以预期的方式发挥作用。它们可以为规则的或不规则的形状。然而,毛细管36必须具有一定的尺寸并具有适当的表面化学性质,使得它们显现毛细作用。已经发现直径小于约375微米、更优选小于约250微米的毛细管显现毛细作用。
在一优选的实施例中,最小引流管40的直径与最大毛细管36的直径之比优选为至少大约2,并更优选为至少大约4。这些比例趋于确保三维薄膜将有效地通过重力传输动态沉积的流体,并通过毛细作用从顶片去除静态流体。
如本领域技术人员所希望的,引流管40和毛细管36相对彼此的密度和空间主要取决于预期采用的流动条件。将引流管40和毛细管36的功能组合在单一通道中来实施本发明也是可能的。例子可以包括星形通道,其中,星点以类似于毛细管36的方式发挥作用,而位于中间部分的星以与引流管40类似的方式发挥作用。这些组合通道可以设置在三维薄膜15的第一表面22和/或凸起32上。
图4和图6显示了本发明三维薄膜的两个可选实施例。图5显示了图4所示实施例的横截面图。图7显示了图6所示实施例的横截面图。
在两个实施例中,第一表面22具有如上所述的六角形图形。优选至少50%的单元,并且更优选至少70%的单元50设有引流管40(参见图5和图7),引流管40具有的直径足够大以允许排泄流体通过三维薄膜15而被收集,如同流体传输一样快。引流管40具有相应于图2和3上述的尺寸和形状。
参照图4和图5描述的实施例,其余的单元设有两个或多个凸起32,凸起32具有上表面34和从上表面向下延伸的毛细管36。凸起32的高度和每个凸起32具有的毛细管36数目为如上所述的。尽管图5描述了凸起32的上表面34处于同一平面内,但凸起32的上表面34可以位于不同的平面。毛细管的尺寸和形状为如上所述的,使得毛细管显现毛细作用,并因此能够传输与凸起32的上表面34接触的流体。可选的,毛细管36还存在于三维薄膜15的第一表面22上。
参照图6和图7中描述的实施例,除了凸起32外,其余的单元设有从第一表面22向下延伸的凹坑70。凹坑70具有上开口71和底部73,底部73带有从凹坑底部向下延伸的通道72。凸起32的高度和每一凸起32具有的毛细管36数目为如上所述的。凸起32的上表面34可以位于相同或不同的平面中。毛细管的尺寸为如上所述的,使得毛细管显现毛细作用,并因此能够传输与凸起32的上表面34接触的流体。可选地,毛细管36还存在于三维薄膜15的第一表面22上。从薄膜的第一表面22到凹坑70的底部73的距离优选为大约100微米到大约500微米,更优选大约150微米到大约400微米,并且最优选大约250微米。
如上所述的,凹坑能够收集并保留流体,并因此用于减缓流体经三维薄膜传输的速度。凹坑70的上开口71具有的直径为从大约800微米到大约1200微米。使用时,由于流体动态沉积到顶片上并传输到三维薄膜,凹坑70能够收集并临时保留流体,同时流体通过通道72而传输到吸收芯体16(图1)。由于吸收芯体吸收流体的速度慢于流体沉积到吸收制品上的速度,凹坑的作用是减缓到吸收芯体的传输速度,以便赋予芯体更多的时间来吸收所述流体。已经发现直径为从大约200微米到大约500微米的通道72可以有效地减缓流体经三维薄膜的传输,但允许经凹坑70引流。
在图6和图7描述的实施例中,凹坑70围绕着凸起32,就如同护城河围绕城堡一样。然而,凹坑70不需要如图6所示那样围绕凸起32。例如,凹坑70可以单独占据一个单元50。类似地,当凸起32和凹坑70都被用于单一的三维薄膜时,凸起可以从薄膜的第一表面22或从凹坑70的底部发散开来,如图7最清楚地显示的。在一可选的实施例中,凹坑70和毛细管36都能够从薄膜的第一表面22发散。可选地,如果不希望传输来自顶片的残留静态流体,毛细管36可以从薄膜去除。
优选地,三维薄膜15为开孔的热塑性薄膜,其具有的径流(run off)百分比小于大约10%,并且其具有通过锥形引流管增加的液体流动速度。任何可以形成柔韧薄膜或薄片的热塑性材料都可以用于生产本发明的新颖薄膜。
例举的热塑性材料包括聚酯、聚酰胺、乙烯基聚合物和共聚物,例如,醋酸乙烯酯、乙烯醇、氯乙烯;聚甲基丙烯酸酯、聚乳酸以及聚烯烃,例如,聚乙烯、聚丙烯及其共聚物或混合物,其可以形成柔韧薄膜或薄片。特别优选的开孔薄膜为聚乙烯和聚丙烯。一种适宜的材料为聚乙烯薄膜,其具有的厚度为从大约25微米到大约50微米。由所述材料制成的薄片或薄膜可以含有本领域内公知的添加剂,以获得希望的物理性能。
当使用疏水的热塑性材料诸如聚烯烃树脂形成三维薄膜时,薄膜被处理以便至少凹侧或面对穿戴者的一侧62为亲水性的。例如,制备所述亲水性薄膜的方法包括双重的表面处理,如授予Thomas等人的美国专利No.4,535,020和4,456,570所教导的,标题分别为“开孔薄膜”(“Perforated Film”)和“开孔薄膜的处理”(“Treatment of Perforated Film”),上述结合于此作为参照并入本文。该方法教导通过将内部化学添加剂即表面活性剂加入到形成薄膜的聚烯烃树脂而提供一种表面处理。在由树脂形成薄膜前,将添加剂与树脂配合或以其它方式混合或掺合。当形成薄膜后,通过采用电晕放电处理对薄膜进行处理而完成另一表面处理,其作用在化学添加剂上以提供具有零或接近零百分比径流的开孔薄膜。表面活性剂提供了一种薄膜表面,其比不加入表面活性剂的聚烯烃薄膜具有更大的极化率。较高的表面极性产生较高的可润湿性。尽管化学处理的薄膜比未处理的薄膜极性更大,但电晕放电处理薄膜本身提供了希望的最大可润湿性。在该方法中,可以采用任何可实现这种极性并且迁移到薄膜表面的表面活性剂。在形成薄膜后,也可以进行表面活性剂处理。可选地,非迁移的表面活性剂或亲水性薄膜可以被共挤出作为亲水层上的薄“表”层。
如本文所使用的,术语“亲水性的”用于指可由含水流体(例如,含水的体液)沉积于其上而湿润的表面。亲水性和可湿性通常用涉及的流体和固体表面之间的接触角和表面张力定义。当流体趋于自发扩散过表面时就宣称表面由含水流体(亲水性的)湿润。相反,如果含水流体不趋于自发扩散过表面,则表面被视为“疏水性的”。
通常在图2、3、4、5、6和7所示类型的三维有孔薄膜可以由直接熔融真空成形薄膜(VFF)工艺而制备。在直接熔融VFF工艺的这种情况下,熔融状网幅挤出到成形筛网的成形区上。横过成形筛网施加不同的压力导致熔融状网幅与成形筛网的三维形状一致以形成单元,其最终在其尖端裂开变为开孔。可选地,网幅可以被重新加热并局部熔化,同时网幅位于成形筛网的成形区上,如在美国专利No.4,151,240中所教导的。希望熔融聚合物形成三维开孔,这是由于熔融聚合物更容易被拉入成形筛网的开孔中。本发明的三维有孔薄膜也可以由液压成形薄膜(HFF)工艺而形成。在HFF工艺中,当它横过成形筛网的成形区时,喷水形式的液压撞击固体网幅。高压水的压力导致网幅与成形筛网的三维形状一致以形成单元,其最终在其尖端裂开变为开孔。
尽管上面已经描述并且特别举例说明了本发明的某些优选实施例,但是本发明并不意旨限于所述实施例。在不偏离本发明的范围和精神的前提下,可以据此进行各种修改,如下面权利要求书所提出的。

Claims (17)

1.一种适用于吸收制品中收集分布层的三维薄膜,包括:
限定薄膜的主平面的第一表面;
从所述第一表面向下延伸并能够通过重力传输流体的引流管;
从所述第一表面向上延伸的凸起,所述凸起具有上表面,所述上表面与薄膜的所述主平面隔开;
每一凸起含有2-10个从所述凸起的所述上表面向下延伸的毛细管,所述毛细管能够通过毛细作用传输与所述上表面接触的流体。
2.根据权利要求1所述的三维薄膜,其中所述凸起的上表面在同一平面内。
3.根据权利要求1所述的三维薄膜,其中所述第一表面包含多个从所述第一表面向下延伸的毛细管,所述毛细管能够通过毛细作用传输与所述第一表面接触的流体。
4.根据权利要求1所述的三维薄膜,其中所述第一表面与所述凸起的上表面之间的距离是50微米到300微米。
5.根据权利要求1所述的三维薄膜,其中,所述毛细管具有的直径小于375微米。
6.根据权利要求1所述的三维薄膜,其中,所述引流管具有的直径为从500微米到1000微米。
7.根据权利要求6所述的三维薄膜,其中,所述毛细管具有的直径比所述引流管的所述直径至少小4倍。
8.根据权利要求1所述的三维薄膜,所述薄膜还包括:从所述第一表面向下延伸的凹坑,所述凹坑具有上开口和形成第二表面的底部,所述凹坑能够保留流体,所述第二表面具有至少一个通道,所述通道从所述第二表面向下延伸并能够至少通过重力或毛细作用之一而传输流体。
9.一种吸收制品,包括:
无纺布顶片,其具有上表面和下表面;
吸收芯体;以及
位于所述顶片和所述吸收芯体之间的三维有孔薄膜,所述三维薄膜包括:
限定薄膜的主平面的第一表面;
从所述第一表面向下延伸并能够通过重力传输流体的引流管;
从所述第一表面向上延伸的凸起,所述凸起具有上表面,所述上表面与所述薄膜的所述主平面隔开,所述凸起的所述上表面与所述顶片接触;
每一凸起含有2-10个从所述凸起的所述上表面向下延伸的毛细管,所述毛细管能够通过毛细作用传输流体。
10.根据权利要求9所述的吸收制品,其中所述毛细管具有的直径小于375微米。
11.根据权利要求9所述的吸收制品,其中所述引流管具有的直径为从500微米到1000微米。
12.根据权利要求11所述的吸收制品,其中所述毛细管具有的直径比所述引流管的所述直径至少小4倍。
13.根据权利要求9所述的吸收制品,其中所述凸起的所述上表面与所述顶片的所述下表面接触。
14.根据权利要求9所述的吸收制品,其中所述凸起延伸入所述顶片内。
15.根据权利要求9所述的吸收制品,其中所述凸起的所述上表面位于同一平面内。
16.根据权利要求9所述的吸收制品,其中所述上表面与所述主平面隔开的距离为50微米到200微米。
17.根据权利要求9所述的吸收制品,其中所述三维薄膜还包括凹坑,所述凹坑从所述第一表面向下延伸并具有上开口和形成第二表面的底部,所述凹坑能够保留流体,所述第二表面具有至少一个通道,所述通道从所述第二表面向下延伸并能够至少通过重力或毛细作用之一而传输流体。
