Abstract

Description
技术领域
本发明涉及到太阳能功率产生器,且更特别地涉及到有成本效益的结构以及制造太阳能聚集器光电器件的方法。
背景技术
用于产生电功率的光电太阳能聚集器件一般包括平板聚光器和聚集太阳光的聚光器。平板聚光器一般包括PV电池阵列以及形成在半导体(例如,单晶硅或多晶硅)基板上的相关电子器件,且从平板聚光器输出的电能是阵列面积的正函数,由此需要大的、昂贵的半导体基板。聚集太阳光的聚光器使用例如抛物面反射器或聚集光束的透镜,通过聚集光束(即太阳射线)降低了对大半导体基板的需求,从而产生引导到小的PV电池上的更大强度的太阳能光束。由此,聚集太阳能的聚光器优于平板聚光器的有利之处在于其利用实质上更小量的半导体。聚集太阳光的聚光器优于平板聚光器的另一个优点在于其在产生电能方面更加有效。
常规聚集太阳光的聚光器的问题在于,与平板太阳能聚光器不同,其昂贵之处在于操作和维护。与叠层为单个坚硬箔片的平板聚光器不同,用在常规聚集聚光器中以聚焦光束的反射器和/或透镜是单独制造,且必须费力地组装以在被聚焦光束和PV电池之间提供适当的对准。随着时间的过去,反射器和/或透镜会由于热循环或振动而变得不对准,由此需要昂贵的维护代价以调整反射器/透镜,这对于平板聚光器是不需要的。而且,当常规聚集聚光器的反射器和/或透镜由于暴露到环境中而变脏时,特别是当用难以清洗的不均匀形状制造反射器和/或透镜时,以清洗和调整反射器/透镜方式进行的维护变得重要。相反,由于平板太阳能聚光器表面基本平坦,因此其容易清洗。由此,尽管平板聚光器的制造由于其需要相对较大量的半导体而较为昂贵,但是维护聚集太阳光的聚光器的代价实质上更加昂贵。
需要一种具有聚集太阳光的聚光器的制造成本优势和平板太阳光聚光器的维护成本优势的聚集光电器件。
发明内容
本发明针对太阳光聚集光电(CPV)器件,其中将聚集元件(光学器件,PV电池和布线)叠层以形成复合的、基本平坦的结构。该聚集光学器件通过限定焦点的固态(例如玻璃)光学元件来实施,光学元件接收的太阳光被聚集在该焦点处。为了本发明的目的,术语焦点的使用都涉及到通过成像和非成像元件的聚集。使用真空叠层技术,借助于粘合剂层将印刷电路结构贴附到光学元件表面上。印刷电路结构包括一个或多个非导电层和设置在非导电层上的导体。PV电池包括电连接到印刷电路结构导体的终端,且被设置在光学元件的焦点上。在施加与真空叠层工序相关的所有加热和加压之前也贴附任选的前和/或后保护层,这使得各个层熔合到一起。真空叠层工序防止形成聚集湿气并引起故障的中空空间,由此提供了可靠的低成本太阳能聚集组件。获得的CPV器件结构利用实质上较平板太阳能聚光器少的半导体,由此提供了优于平板器件的明显的制造成本优势。此外,由于聚集元件永久地固定在复合结构内部,且由于复合结构具有基本平坦的前和后表面,因此CPV器件结构提供了与平板太阳能聚光器相类似的维护成本优势。
根据本发明的实施例,固态光学元件包括卡塞格伦型光学系统,其中所接收的光在光学元件内的主和次镜面之间反射。固态玻璃或塑料光学结构包括相对大的凸出(突起)下表面,限定在下表面中的中心腔,和具有相对小的位于中心的凹进(弯曲)表面(例如凹面)的上部孔表面。卡塞格伦型主和次镜面分别被设置在凸出上表面上和中心凹面中,以使反射表面朝向光学结构内部。在一个实施例中,凸出和凹进表面是相关的二次曲线(例如双曲线或抛物线)表面,其被设置成穿过孔表面传输到主镜面上的任一点上的该部分光被反射到次镜面上的相应点上,其按次序(in turn)重新反射该光,并将该光聚焦到中心腔中以及PV电池上。透明粘合剂或弹性材料被设置在中心腔中以避免包围PV电池的中空区域。由于光学结构是固态的(即由于凸出和凹进表面相对彼此保持固定),因此主和次镜面保持永久对准且不具有留存(trap)湿气的空间(void)或中空部分,由此保持最佳光学操作同时最小化维护成本。而且,由于仅有固态光学材料(例如低铁玻璃)被设置在主和次镜面之间,因此使在气态/固态界面处的光损失最小化。而且,与平板聚光器相似,平坦孔表面易于清洗。
根据本发明的另一个方面,印刷电路结构包括设置在光学元件的中心腔上方的中心部分,和在凸出表面上方从中心部分延伸的外围部分。在叠层到光学元件上之前,PV电池被安装到印刷电路结构的中心部分上。在一个实施例中,印刷电路结构的非导电层包括柔性聚酰亚胺膜,且印刷电路结构的导体是设置在柔性聚酰亚胺膜上的铜或Fe-Ni合金。在一个实施例中,pn结光电池的一侧,即器件的发射极侧,与用作电导体和散热体的冲压(stamped)金属片接触。金属冲压件任选地也包括被设计成装配到主镜面中的凹槽中的热芯部分。电池的另一侧,也就是基极,与弯曲片接触。在一个实施例中,印刷电路结构的外围部分被切割或者以其他方式被分成从中心支撑区域延伸的多个径向臂,这利于在组装期间紧密接触固态光学元件的弯曲下表面。在一个实施例中,一个或多个导体被加厚以用作利于自孔表面散热的散热体。
根据本发明的实施例,透明护板设置在孔表面和次镜面上方,且与设置在光学元件和护板之间的第二粘合剂层被叠层到光学元件上。在任选的实施例中,透明护板包括钢化玻璃、抗反射涂层或用于去掉一个或多个预定波长的辐射的过滤器。
根据本发明的方面,在聚集器背部上的塑料叠层的厚度不是均匀的。特别是,希望从CPV器件背面出来的导热路径具有尽可能短的距离。理想地,覆盖器件最热部分(主镜面的顶点)的叠层厚度仅是为了确保布线的充分的电绝缘所需要的厚度。还希望在聚集器阵列的间隙中进行填充以赋予阵列附加的机械强度。叠层中的该厚度变化是叠层工序期间材料流动的自然结果。实现该结果的优选方式是具有较低熔点材料诸如EVA粘合剂(例如通过Dupont制造)的内层,和相对高熔点塑料材料诸如或TPT(Tedlar,聚脂,Tedlar)的外层,是Dupont公司的商标。在叠层机中施加真空和气囊加压(bladder pressure)期间,EVA的熔化和流动将确保在聚集器阵列的顶点处最薄。因此叠层操作同时满足几项目的;其将光学的、电的和起保护作用的层保持在一起,其强化了CPV器件模块,且其平坦化了CPV器件模块以使较不易拉伸的外部Tedlar保护层能与背表面相一致。
根据本发明的另一实施例,柔性印刷电路结构包括叠层粘合剂层诸如EVA。在叠层期间,EVA用作粘稠的热熔胶水,因此其流动的程度可以过于受限以至于不能达到弯曲基板周围的所有路径和结合弯曲基板和主镜面之间的界面。由于镜面是导电材料诸如银,因此本发明的另一方面是在弯曲基板和镜面之间提供绝缘层以防止电短路。
根据本发明的另一方面,印刷电路结构被排列成如同PV电池的预组装串,其被组装成为叠层堆栈内的单个层。该预组装的串例如可以在柔性印刷电路基板即“弯曲基板”上。在本发明的一个实施例中,部分弯曲基板在叠层工序期间与主镜面的轮廓相一致。这满足从聚集器前面导出热量的热传导的需要。为了帮助该形状一致化,弯曲基板可以预定形或者是分裂的(slit)。通过真空叠层机中的空气囊施加的压力可用于帮助该形状一致化。
本发明的再一方面是印刷弯曲基板上从电池到电池的布线长度大于在完成的聚集器阵列中的电池之间的直线距离。该增加的布线长度允许印刷电路结构与主镜面轮廓的一部分相符合,且提供机械“溢出(slop)”以使PV电池容易地与每个光学系统的焦点对准。
根据本发明的另一实施例,多个聚集器阵列被一起叠层到共同组件中。可以预期到,能够形成在典型玻璃或塑料模制装置(目前在一平方英尺数量级上)中的最大光学聚集器阵列的尺寸较能够容纳在叠层机中(目前是几平方米)的最大模块面积小很多。本发明的再一方面是一种用于在叠层结构中保持多个光学瓦片(optical tiles)的框架结构。该框架结构采取与挡风玻璃框架相似的形式。该瓦片可通过粘合剂被粘结到该框架中。

本发明涉及到有成本效益的结构和用于使用固态电介质太阳能聚集器制造太阳能聚集器光电(CPV)器件的方法,诸如名称为“具有固态光学元件的聚集太阳能收集器(CONCENTRATING SOLAR COLLECTOR WITH SOLIDOPTICAL ELEMENT)”的共同拥有且共同悬而未决的美国专利申请序列号11/110,611中所公开的,在此作为参考将其整体并入本文。特别是,本发明涉及到叠层的CPV器件,其中以这样的方式封装了光学器件、布线、PV电池,该方式没有能聚集湿气和引起故障的中空空间,且避免常规卡塞格伦型(Cassegrain-type)PV阵列的维护成本。

光学元件110是固态的、盘状的透光结构,其包括上部层111,从上部层111的下侧突起的相对大的凸出表面112,设置在上部层111的上侧的基本平坦的孔表面115以及被限定在孔表面115中(即延伸到上部层111中)的相对小的凹进(弯曲)表面(凹面)117。为了将材料、重量、厚度和光学吸收最小化,上部层111小到趋于零。在一个实施例中,根据公知的玻璃模制方法使用低铁玻璃(例如Pilkington PLC,UK制造的白光玻璃(optiwhite glass))结构模制光学元件110。可替换地,还可以加工并抛光透明塑料(clear plastic)以形成单片式光学元件110,或者通过粘结或者其他固定方式使分离片形成光学元件110。在优选实施例中,光学元件110是5至12mm厚且20至40mm宽。该厚度有助于确保自背部凸出表面112至孔表面115的热传导路径不会像光学元件110较厚或者中空时那样阻抗性过高。
PV电池120位于被限定在凸出表面112中部的中心第一侧(腔)区域113中。PV电池120的第一(例如发射极)终端124A和第二(例如基极)终端124B(图2中示出)借助于焊球连接至印刷电路结构150。间隙填充透明材料128诸如硅树脂(例如聚二苯基硅氧烷(polydiphenylsiloxane)或者聚甲基苯基硅氧烷(polymethylphenysiloxane))也被设置在PV电池120上方的腔113内部,并用于使腔113外部表面和PV电池120之间折射系数的分裂性突变最小化。合适的光电(聚集器太阳能)电池由例如美国Spectrolab公司(Spectrolab,Inc.of Sylmar,California,USA)制造。另一种合适的光电电池在名称为“SOLARCONCENTRATING PHOTOVOLTAIC DEVICE WITH RESILIENT CELLPACKAGE ASSEMBLY”的共同拥有且共同悬而未决的美国专利申请序列号xx/xxx,xxx[代理卷号No.20060466-US-NP(XCP-070)]中公开了,其与本申请共同提出且在此作为参考将其整体内容并入本文。
主镜面132和次镜面134分别设置在凸出表面112和凹进表面117上。主镜面132和次镜面134被定形且被设置成如图2中所示,使得通过孔表面115的特定区域进入光学元件110的在预定方向(例如垂直于孔表面115)上传输的光束LB通过主镜面132的相应区域反射到次镜面134的相关区域,且自次镜面134的相关区域至PV电池120(例如直接从次镜面134至PV电池120,或者借助于设置在次镜面和PV电池120之间的反射或折射表面)。如在此使用的,方向术语诸如“上面”、“下面”、“上方”和“下方”旨在提供用于描述目的的相对位置,且并非旨在指定绝对的基准框架。在一个实施例中,通过直接在凸出表面112和凹进表面117上溅射或者以其他方式沉积反射镜面材料(例如银(Ag)或铝(Al))来制造主镜面132和次镜面134,从而最小化制造成本并提供较佳光学特性。通过在凸出表面112和凹进表面117上使用公知的镜面制造技术溅射或以另外方式形成镜面膜,主镜面132基本上具有了凸出表面112的形状,和次镜面134基本上具有了凹进表面117的形状。这样,模制或者以另外方式制造光学元件110以使凸出表面112和凹进表面117被设置和定形以制造所需的镜面形状。注意到,通过形成具有所需镜面形状和位置的凸出表面112和凹进表面117,主镜面132和次镜面134有效地自形成和自对准,由此消除了与常规聚集太阳能收集器相关的昂贵的组装和对准成本。而且,由于主镜面132和次镜面134保持固定到光学元件110上,因此它们的相对位置是永久设置的,由此消除了常规的多部分设置中需要的调整和重新对齐。在一个实施例中,主镜面132和次镜面134使用相同(同样)的一种或多种材料(例如电镀Ag)同时形成,由此最小化制造成本。而且,通过利用光学元件110的表面制造镜面,一旦光通过孔表面115进入到光学元件110中,则在达到PV电池120之前,光就仅通过主镜面132/凸出表面112和次镜面134/凹进表面117反射。这样,光仅经历了一次空气/玻璃界面(即孔表面115),从而最小化常规多部分聚集太阳能聚光器所另外经历的损失。使用在孔表面115上的抗反射涂层能进一步降低单个空气/玻璃界面损失。尽管也可以分开地形成主镜面132和次镜面134且之后分别将镜面粘附到凸出表面112和凹进表面117上,但该制造方法可极大地增加制造成本且会降低通过直接在凸出表面112和凹进表面117上形成镜面膜提供的较佳光学特性。注意,在主镜面132中限定了中心孔131以利于光通过腔113至PV电池120的路径。
后罩板140固定地安装到光学元件110的凸出表面112和中心腔113上方,且在本实施例中,其包括借助于第一粘合剂层155贴附到主镜面134的背侧表面上的印刷电路结构150。
如图2中所示,印刷电路结构150的中心部分151设置在腔113的上方,且弯曲的外周部分152借助于粘合剂层155被固定到初始镜面132的背面(非反射的)表面上。在一个实施例中,粘合剂层包括乙烯乙烯基醋酸盐共聚物(EVA)。印刷电路结构150包括一个或多个非导电层153、设置在非导电层153上的第一导体154A和第二导体154B。在一个实施例中,非导电层153是柔性塑料箔片(例如由DuPont电子公司制造的聚酰亚胺膜诸如),且导体154A和154B是铜和Fe-Ni合金中的一种。PV电池120被安装在中心部分151的内部表面上以使终端124A和124B借助于相关焊球分别连接到导体154A和154B的暴露的接触部分。根据另一实施例,通过在光学元件110和印刷电路结构150之间夹入粘合剂层155使用真空叠层工序将印刷电路结构150叠层到光学元件110上。
顶部护板180是薄的透明(例如玻璃或塑料)基板,其借助于第二粘合剂层185被固定到孔表面115和次镜面135的背面(非反射性的)表面。顶部护板180用于通过在孔表面115和次镜面134上提供薄的、光学透明(例如玻璃)层来保护次镜面134不受恶劣的室外环境影响。在用于固定后罩板140的真空叠层步骤期间,通过在光学元件110和玻璃护板之间夹入光学透明材料诸如EVA层将玻璃罩180固定到光学元件110上。注意,在真空叠层工序之后,顶护板180和印刷电路结构150都成为CPV器件100的永久部件。护板180用于达到几项有用的目的。例如,护板180用于保护次镜面134的后表面。护板180也提供容易清洗的完全平整表面,由此最小化了维护成本。在组装期间,护板180用作非常平坦的基准平面,将多个聚集器阵列都共平面对准地叠层至该基准平面上。盖板180可具有抗反射涂层,该抗反射涂层在很大规格的涂布机中经济地进行加工。被涂覆的玻璃也可以包括用于去除不需要的红外辐射的装置,该红外辐射不能通过PV电池转换成电。最后,护板180可由钢化玻璃(tempered glass)制成以提供碰撞抵抗性。
图2是示出在工作期间的CPV器件100的侧视图。与常规聚集太阳能聚光器相似,聚光器定位系统(未示出;例如,用在MegaModuleTM系统中的追踪系统,其由Amonix,Incorporated of Torrance,California,USA公司制造)用于定位CPV器件100以使光束LB(例如太阳光线)在所需方向上(例如垂直于孔表面115)被导向到孔表面115中。PV电池120实质上被设置在聚集(焦点)区域F处,其中F指示光束LB通过主镜面132、次镜面134和任何中间光学结构(例如电介质通量聚集器)聚集的区域。为了利于聚集区域F在中心区域113中的定位,将凸出表面112、主镜面132、凹进表面117、和次镜面134都以光轴X为中心且基本上关于光轴对称,该X轴基本上垂直于孔表面115(即,凸出表面112和凹进表面117的弯曲部分由围绕光轴X旋转的圆弧限定)。
图3是示出根据本发明另一实施例的CPV器件200的顶—侧分解透视图。与CPV器件100相似,CPV器件200是叠层结构,包括光学元件210、光电电池220、形成在光学元件210的凸出表面212上的主镜面232、形成在光学元件的凹进表面217上的次镜面234、包括叠置在光学元件210的凸出表面212上方的印刷电路结构250和保护壳层(protective shell layer)270的后罩板240、热芯(heat slug)260和叠置在光学元件210的孔表面215上的透明护板280。
如图3中所示,光学元件210包括位于孔表面215的外围边缘周围的六个毗邻的面(facet)219。该六个侧面的设置方式利于以高空间效应的方式形成大的CPV器件200阵列,如以下另外详细讨论的且在共同拥有和共同悬而未决的美国专利申请序列号11/110,611(上面已被引用)中所讨论的。在其他实施例中,可使用具有其他外围形状(例如聚集器100的圆形外围形状,如上所述)的聚集器来制造低空间效应的CPV器件阵列。中心区域(腔)213被限定在(例如模制在)凸出表面212中用于容纳PV电池220。腔213的壁是锥形的,以适应模制工序并能使得插入其中的部件通过沿着锥形滑出来适应由于热膨胀导致的容积变化。
根据本发明的另一方面,PV电池220安装在热芯260的金属基板261上,然后将金属基板安装到光学元件210的腔213中。如果光学元件210优选地由玻璃制成,热芯260优选地由金属制成,则可以预想到这两个物体具有不同的热膨胀系数。从而,需要PV电池220和热芯260形成一个组件,其能将本身在腔213中自定中心(self-center)。因此,热芯260包括具有与金属基板261整体形成或者以其他方式与金属基板261固定连接的固定端的多个弹性指263,和在其固定和自由端之间延伸的弯曲主体。弹性指263被定形以利于热芯在腔213中的自对准,由此将PV电池220与通过光学元件210上的主镜面232和次镜面234形成的光学系统的焦点F自对准。
保护壳层270和透明护板280提供了有助于密封和保护聚集器元件(即光学元件210、PV电池120和由印刷电路结构250提供的布线)的叠层。保护塑料壳层270(例如Dupont公司制造的厚度为150微米)使用外部(例如EVA)粘合剂层275固定到印刷电路结构250的暴露表面上。由于Kapton是惰性材料,因此适合地粘附到EVA上需要进行表面处理(surfacepreparation)。例如,组装之前对Kapton表面进行等离子体处理或者使用施加到Kapton上的硅烷偶联剂(silane coupling agent)来进行表面处理。在一个实施例中,弯曲基板可具有在该表面处理之后、将堆叠部件组装到一起用于叠层之前直接施加的EVA层。透明护板280的形成和粘附如上述参考图1和2所讨论的。
图4和5是示出CPV器件200各部件的另外细节的简化、局部分解图和组装的截面侧视图。
在一个实施例中,用于制造CPV器件200的制造工序开始于在光学元件210上形成主镜面232和次镜面234。首先,高度反射(镜面)材料层235A和235B(例如银)分别沉积在凸出表面212和凹进表面217上。银可通过各种技术施加,包括液体镀银,其通常用于在玻璃上制造镜面用于建筑上的应用。银也可通过公知的溅射技术诸如DC磁控管溅射来涂敷。接下来,防迁移层236A和236B(例如铜)分别沉积在高度反射材料层235A和235B上方。在液体浸没(liquid immersion)或喷射技术中,该工序通常使用无电镀Cu工序。在溅射工序中,金属诸如钛或铬镍铁合金(inconel)用于盖住和保护银避免失去光泽。接下来,任选的阻挡涂料层237A和237B分别形成在防迁移层235A和235B上方。阻挡涂料通常通过喷射涂覆工序施加,并在之后将其烘焙以干燥和硬化涂料层。
接下来,粘合剂层255和285(例如通过Dupont公司制造的EVA粘合剂)分别沉积在阻挡层237A和237B上,且透明粘合剂(例如硅树脂,未示出)沉积在腔213内。当施加内部粘合剂255时应当小心以确保其不会进入到腔213中。在替换实施例中,粘合剂层255和285分别被粘附到印刷电路结构250和顶部护板280上,而不是光学元件210上。
在一个实施例中,于图5中示出了,PV电池220安装到热芯260的背部(下部)表面上,热芯限定了位于PV电池220的有效区上方的圆形开口265,且印刷电路结构250以前述方式安装在腔213的开口端上方,由此将PV电池220和热芯260封装于其中。PV电池220的发射极(最上层的)接触部分(例如224A)借助于焊块(solder bump)电连接到金属基板261,该焊块提供了PV电池220的发射极终端和设置在印刷电路结构250的中心部分251中的第一外部导体254B1之间的导电路径。PV电池220的基极(底部)接触结构224B也借助于焊块电连接到第二导体254A1。PV电池220和热芯260的该结构和设置在以上已引用的共同拥有和共同悬而未决的美国专利申请序列号xx/xxx,xxx[代理卷号No.20060466-US-NP(XCP-070)]中另外详细地描述了。
在一个实施例中,层250B由所形成的片状金属(例如铜或Ni-Fe合金)的单独片构成。可选地,热芯260结合到所形成的金属部分250B中。电池220的接触部分224A例如通过焊块电连接到热芯260。在电池另一侧上的接触部分224B与弯曲片254A接触。
如图5中所示,根据本发明的方面,在聚集器后侧上构成后罩板240的各种叠层的厚度不是均匀的。特别是,希望自CPV器件200后面外部的导热路径具有尽可能短的距离。理想地,覆盖CPV器件200最热部分(即,腔213,其位于主镜面234的顶点)的后罩板240部分的厚度T3仅具有以确保布线(即导体254A和254B)的充分电绝缘所需要的厚度。还希望增加护板240的厚度T4以使叠层材料填充光学元件210的较薄的外围区域(间隙)、包围凸出表面212,以提供附加的机械强度。护板240在外围区域和凸出表面212的顶点之间的该厚度变化是叠层工序期间材料流动的自然结果。实现该厚度变化的优选方式是具有较低熔点材料的内部层,诸如EVA层255,和相对高熔点塑料材料诸如Tedlar的外部保护层270。在叠层机中施加真空和气囊加压期间,EVA层255的熔化和流动将确保在聚集器阵列顶点处是最薄的(即如图4中所示,EVA层255呈现与凸出表面212顶点相邻的厚度T1,和在围绕凸出表面212所限定的间隙中的较大厚度T2)。因此叠层操作同时达到几项目的;其将光学的、电的和保护作用的层保持在一起,其强化了CPV器件模块,且其平坦化了CPV器件模块以使较不易拉伸的外部Tedlar保护层270能与背表面相一致。
根据本发明的另一方面,形成印刷电路结构250以使上部导体254B的厚度接近70微米,且具有比下部导体254B的每单位面积质量较大的每单位面积质量(且,因此具有较大的横向导热性),以利于从PV电池220向孔表面215传输热量用于向空间辐射。使用上部导体254B用于热传输目的已经在名称为“PASSIVELY COOLED SOLAR CONCENTRATING PHOTOVOLTAICDEVICE”的共同拥有和共同悬而未决的美国专利申请序列号xx/xxx,xxx[代理卷号No.20060255-US-NP(XCP-069)]中公开了,其与本申请共同提出且在此作为参考将其整体并入本文。
根据本发明的另一实施例,柔性印刷电路结构250包括叠置粘合剂层诸如EVA(未示出)。在叠层期间,EVA用作粘稠的热熔胶水,因此其流动的程度可以过于受限以至于不能到达印刷电路结构250周围所有的路径和结合印刷电路结构250与主镜面234之间的界面。由于主镜面234包括导电材料诸如银,因此本发明的更进一步的方面是在印刷电路结构250和主镜面234之间提供绝缘层(未示出)以防止电短路。
图6是根据本发明另一实施例示出固态的透光光学瓦片(tile)310的底部透视图,和图7是示出光学瓦片310一部分的顶部透视图。光学瓦片310是固态透光板,其包括排列成蜂窝图案的光学元件210的集成阵列(即210—1至210—7,由图7中的虚线画出),这里每个光学元件210都基本上与以上参考图3所述的光学元件210相同。这样,光学瓦片310包括,具有限定了中心腔213且通过外围凹槽(间隙)312分离的多个凸出表面(突起)212的下部表面305,以及含有相对小的、等距离间隔的凹面(凸出表面)217的基本平坦的孔(上)表面315,每个凸出表面212和相关的凹面217关于穿过两个结构中心的相关光轴X-1至X-7对称。例如,光学元件部分210—1包括凸出表面212—1和凹面217—1,它们关于光轴X—1对称且围绕光轴并被光轴贯穿。如图7中所示的,孔表面315通过结合相邻光学元件210的孔表面部分共同形成。光学瓦片310具有的优点在于其利于以具有空间效益的方式将很多小聚集器一起设置成阵列以保持玻璃体积不变得过大,且在没有主动冷却的情况下保持每个PV电池的功率量易处理。
图8是根据本发明另一实施例示出部分CPV阵列300的分解透视图。CPV阵列300包括光学瓦片310(上述)和以上述方式借助于粘合剂层355叠层到光学瓦片310上的印刷电路阵列350。在粘合剂层355中形成孔(未示出)以提供通过印刷电路阵列350上的热芯和电池组件到达光学瓦片310中的凹陷处的间隙通路。注意,印刷电路阵列350包括多个印刷电路结构250,每一个都与参考图3上述的印刷电路结构250基本相同。
根据本发明的另一方面,印刷电路阵列350被设置成如同以上述方式安装在印刷电路结构250上的PV电池(未示出)的预组装串,其被组装成为叠层的堆栈中的一个单个层,如图8中所示。为了形成预组装的串,印刷电路阵列350包括可延伸的结构352,其优选是金属和/或Kapton弯曲基板的波形迹线(meander trace),其连接在多对相邻的印刷电路结构250之间,并能使印刷电路结构250与光学瓦片310的轮廓相一致,并横跨从一个电池到下一个的距离,而没有大量的机械应力。图9是示出一部分印刷电路阵列350另外细节的透视图。其中示出了两个可延伸的连接,最低限度的波形结构352—1在印刷电路结构250—1和250—2之间延伸,且更加可延伸的波形结构252—2在印刷电路结构250—2和250—3之间延伸。波形(meander)长度由光学瓦片的特定轮廓确定。本发明的更进一步的方面是选择可延伸结构352的长度,以使安装在光学瓦片310上时可操作地向背面侧305上最深的凹槽(间隙)312延伸而不产生机械应力。当印刷电路阵列350例如通过冲压过程被制造成两维部件时,这些可延伸结构具有有用的特性。也就是,在叠层工序期间可延伸结构352利于两维印刷电路阵列350轮廓对准到光学阵列310的轮廓表面上。这暗示了在叠层之前,包括安装在印刷电路结构250上的PV电池220和热芯260(这两个在以上已经讨论了)的子组件可设置在光学瓦片310的顶部上且与其对准。如上所述且如图10中所示,在叠层工序期间印刷电路结构250的径向部分与主镜面表面的轮廓一致。这符合从聚集器前面导出热量的需要。为了帮助该形状一致化,弯曲基板以图9中所示的方式被预定形或裂开。如图10中所示,在印刷电路阵列350被安装到光学阵列310上之后,Tedlar保护层370借助于第二EVA层375安装其上,且之后通过真空叠层机(未示出)中的空气囊施加压力以帮助形状一致。该叠层的CPV阵列300于图11中示出。
图12和13示出了本发明的另一实施例,其中多个光学瓦片(tile)310—1至310—4以及相关的后罩板层被叠层到一起以形成共同的CPV组件400。可以预期到,能够形成在典型玻璃或塑料模制装置(目前在1平方英尺数量级上)中的最大光学聚集器阵列的尺寸较能够容纳在叠合机中(目前是几平方米)的最大模块面积小很多。本发明的再一方面是,一种用于保持多个光学瓦片(optical tiles)310—1至310—4以形成叠置组件400的框架结构410。该框架结构410采取与挡风玻璃(windshield)框架相似的形式。该瓦片310—1至310—4可通过粘合剂被粘结到该框架410中。之后使用与上述那些相似的方法借助于第一粘合剂层455将单片的、柔性的印刷电路阵列450安装到排列的瓦片上方,和之后使用第二粘合剂层475将单片保护层470安装到全部四个瓦片上方。之后对该堆栈进行叠层,制造CPV组件400,这在图13中示出。
尽管已经结合某些特定实施例描述了本发明,但是本领域技术人员将清楚,本发明的发明性特征也可用于其他实施例,所有这些都落入本发明的范围内。例如,可实施主和次镜面,且之后使用合适的粘合剂将其安装到光学元件,但是该手段实质上会增加制造成本。在再一替换实施例中,用于形成次镜面的弯曲表面可以是凸出的,而不是凹进的,由此成为标准Gregorian型系统的形状。在再一替换实施例中,用于形成主和次镜面的弯曲表面可以是椭圆形的、椭圆体的、球形或其他弯曲形状。
Claims (19)
1.一种聚集光电(CPV)器件,包括:
固态透光光学元件,其具有相对的第一和第二表面并限定通过光学元件接收的光被聚集的焦点;
设置焦点上的光电(PV)电池;和
固定安装到光学元件的第一表面上的后罩板,该后罩板包括印刷电路结构以及设置在印刷电路结构和第一表面之间的第一粘合剂层,
其中印刷电路结构包括一个或多个非导电层以及设置在非导电层上的第一和第二导体,和
其中PV电池包括分别电连接到印刷电路结构的第一和第二导体的第一和第二终端。
2.根据权利要求1的CPV器件,
其中光学元件包括限定中心腔的相对大的凸出表面,和相对的孔表面以及被限定在孔表面的中心部分内的相对小的弯曲表面,
其中光学元件还包括设置在凸出表面和第一粘合剂层之间的主镜面,以及设置在弯曲表面上的次镜面,和
其中主和次镜面被设置成使得通过孔表面进入到光学元件的光在中心腔内部被聚集到所述PV电池上。
3.根据权利要求2的PCV器件,其中印刷电路结构包括设置在光学元件的中心腔上方的中心部分,和在凸出表面上方从中心部分延伸的一个或多个外围部分。

形成印刷电路结构,其包括一个或多个非导电层以及设置在非导电层上的第一和第二导体;
安装光电(PV)电池到印刷电路结构上以使PV电池的终端电连接到印刷电路结构的第一和第二导体中的至少一个;和
叠层印刷电路结构至光学元件上以使(PV)电池设置在焦点处。
