Abstract

Description

选择性地分布有渗透吸收剂材料 离散区域的皱纹毛细底层
本发明涉及一种具有不同标高(elevation)的复合面形(plural topographies)的底层,尤其是将渗透吸收剂选择性地分布在对应于某一特定面形的底层区域上。这种底层可以是一种毛细吸收剂底层(基层)。
吸收剂结构包含底层,而为人所知最多的是毛细吸收剂底层。这里所指的“毛细”吸收剂结构,是通过液体与毛细介质固体表面间的热力学引力,对液体的毛细吸引作用,吸收液体,如水。
渗透吸收剂常常涂敷,或换句话说,分布到底层上。这里所指的“渗透”吸收剂结构,是在无离子交换存在下,使局部流体压差均衡,形成渗透了液体的凝胶物质,而吸收沉积于上的液体。这里所指的“吸收剂结构”是指通过渗透及毛细吸收两者共同作用,吸收液体的材料。
制备渗透吸收剂,可选择含有丙烯酸、淀粉接枝丙烯酸酯共聚物等的单体。通常,这类渗透吸收剂材料,作为吸收凝胶材料或超吸收剂,用于一次性吸收剂制品,如尿布及卫生巾。渗透吸收剂可以液态前体方式涂敷于底层,然后再固化为渗透吸收剂。
毛细吸收剂可作为底层,而后涂敷上渗透吸收剂。典型毛细吸收剂底层,一般为平面和接近二维的材料。如纸、无纷纤维、纺织纤维,甚至塑膜。
总之,渗透吸收剂材料,可以作为液态前体,如流动单体,涂敷于毛细底层上,而后再交链形成吸收剂聚合材料。通常液态前体可以流体形式涂敷于毛细吸收剂底层上,一般包括有某些构型的丙烯酸及丙烯酸盐类。
液体前体,一般采用喷雾、浸渍等方法,涂敷于吸收剂底层上,以得到均一涂层。现有技术中,其它方法则主张通过涂刷、辊碾涂层等手段间歇将液态前体涂敷于底层上。一旦液态前体涂敷于毛细吸收剂底层上,即可用升温、辐射等方法使之交链。
现有技术中这类试验的实例包括美国专利USP:4,008,353,Gross等,于1977年2月15日颁布;4,061,864,Gross等,于1977年12月6日颁布;4,071,650,Gross,于1978年1月31日颁布;4,835,020,Itoh等,1989年5月30日颁布;4,842,927,Itoh等,1989年6月27日颁布;4,865,886,Itoh等,于1989年9月12日颁布;4,892,754,Itoh等,于1 990年1月9日颁布;5,079,034,Miyake等,于1988年11月21日颁布及英国专利,GBP:1,452,325,以Triopolis为名1976年10月颁布。
然而,现有技术中这些试验均有严重不足。如现有技术中众所周知的,当渗透吸收剂浸透了液体,渗透吸收剂体积膨胀。如果这种膨胀过快,浸透了液体的渗透吸收剂体积增大,会阻碍后来的污液到达还能吸收液体的渗透吸收剂里。这种现象,称为凝胶堵塞(gel blocking),会阻止进一步吸收液体。凝胶阻塞常常阻碍充分利用吸收剂结构的总吸收能力。如果在一次性使用的物品中,诸如用于尿布或卫生巾等物品,采用会遇到凝胶堵塞的吸收剂结构,在凝胶堵塞后,会出现污液,并可能不被吸收,甚至泄漏出来。
由此看来,很显然,液态前体材料在毛细底层上的均匀涂层是很不理想的。但是,渗透吸收剂表面积对质量比增高,一般其吸收速率增大,因此如现有技术中所周知的,要减少凝胶堵塞,在毛细底层上涂敷渗透吸收剂层就要薄而不均匀。
一般来讲,毛细底层(及用来生产毛细底层的机械和造纸机的毛布和金属丝网)要根据用户需求选择。毛细底层生产工艺通常习惯于,按照兼顾满足用户对各种性能(拉伸强度、柔软性及吸水能力)喜好与否,和最终用毛细底层制做的吸收剂结构的销售需求进行设计。但是对于以往方法,涂敷液态前体到毛细底层上会有困难。
例如,难以把液态前体以精确图案喷涂到底层上。把渗透吸收剂印刷到底层上,得到的图案比用喷涂法得到的更为清晰和准确,但要求印刷辊具有加高凸部或照相凹板。有加高凸部及照相凹板的印刷辊,限定了被涂敷的渗透吸收剂的图案,与印刷辊凸部或照相凹板上的图案相一致,而不管图案对于某种毛细底层是否适合。
这个问题可以通过准备许多套印刷辊或照相凹板来解决。每种理想图案各准备一套。但是这样增加了设备费用,经济上可能行不通,尤其在需要少量生产时,难以对每种理想图案提供一套印刷辊或照相凹板。
此外,以往技术披露的底层常常都加重了凝胶堵塞。普通均匀定量和均匀密度的毛细底层,在X-Y面上毛细吸收量相等。沉积在这种毛细底层上的污液,会弥散遍及毛细底层所有区域。这种弥散可使污液传输到已经凝胶堵塞的区域,另一方面,毛细吸收剂不能与渗透吸收剂材料有效竞争,以致不能充分利用吸收剂结构的总能力。
以往技术遇到的另一些问题包括,液态前体涂敷到毛细底层上后发生迁移,这种迁移发生在X-Y平面。X-Y迁移减小了涂敷与未涂敷有液态前体的毛细底层区域间的图案差别。
液态前体在Z方向,即毛细底层平面的法线方向,也有迁移。Z方向的迁移,使液态前体穿透毛细底层的厚度,并在毛细底层两面之间均匀分布。由于液态前体的作用,这样在Z方向的均匀分布,可能会限制渗透吸收剂自由膨胀,同时也限制了它更进一步吸收污液的能力。
不幸的是,由于分布在Z方向的渗透吸收剂被毛细底层本身包围所产生的物理约束,限制了它在污液存在时膨胀能力。这种限制正比于分布有渗透吸收剂的毛细底层的密度,反比于在Z方向毛细底层平面之外分布的渗透吸收剂的数量及范围。
所以,本发明目的之一在于,提供一种吸收剂结构,通过在毛细底层上提供一种渗透吸收剂图案,减少凝胶堵塞。此外,本发明另一目的在于,提供一种能够容许渗透吸收剂膨胀的吸收剂结构,而没有因毛细底层强加的这种约束。最后,本发明的目的还在于,提供一种吸收剂结构,在一定的凝胶强度下保持有利的表面积对质量比,使之具有相当高的吸收速率。
本发明涉及一种有复合面形底层的吸收剂结构。这种底层有两个标高,第一标高限定第一种图案,第二标高限定第二种图案。每种标高都包括一种或数种区域。一种被固定了的渗透吸收剂分布在一种或数种与底层标高之一相对应的区域。优选底层是毛细底层。
尽管本说明书以权利要求书结束,权利要求书明确指出了本发明的保护范围,但参照附图阅读说明,会对本发明理解得更透。

如图1所示,按照本发明的吸收剂结构20包括有一般平面的底层,优先为毛细底层22,及渗透吸收剂24。渗透吸收剂24涂敷于毛细底层22上作为渗透吸收剂前体,一般采用液态前体40。参照图3,液态前体40以(特定的图案)涂敷于毛细底层22上。液态前体40,一旦分布到毛细底层上,就可通过原位聚合使之固定,形成渗透吸收剂24。
再参照图1,毛细底层属于毛细吸收剂,优先的是纤维素,但也未必是它。毛细底层22包括具有不同定量和/或密度的许多区域34及38。在毛细底层22上,区域34及38任意分布均可,只要毛细底层22宏观上看为平面,渗透吸收剂24可固定于上,而且毛细底层22通过毛细(表面能及毛细作用(wicking))机理吸收并传送沉积其上的液体。
按照本发明,毛细底层22上具有密度小同可明显区别的区域34及38。优先的排列布置是,区域34及38包括一种基本连续网络区32和在基本连续网络区内的离散区36。这里所指的区域32被认为是基本连续网络,向一个或两个主维方向延展,并遍及毛细底层22。相反,区域36则互不连接,被认为是离散的。离散区域36从限定的基本连续网络的区域32至顶部往外突出。
更优先的是,毛细底层22的区域32及36按照高密度的基本连续网络区域34和在基本连续网络中的低密度的离散区38排列布置。其好处在于,构成基本连续网络32的高密度区34,可有效地传送污液到有渗透吸收剂24的各个离散区36去。如果一渗透吸收剂24的离散区36,满容量地吸收液体,则剩余的液体可在毛细吸引力的作用下,穿过基本连续网络32的高密度区域34,传送到渗透吸收剂24的其它离散区36内。
这里介绍的实施例,毛细底层22每平方厘米有约2至155个离散区36(最好其上带有渗透吸收剂)(相当于每平方英寸10至1000个离散区36),尤其是每平方厘米有约4至约39个低密度离散区域(相当于每平方英寸25至250个离散区36),被认为是适合的。
按照本发明,毛细底层22具有包含至少两个不同标高26的面形。毛细底层22的“标高”指的是它对平面的偏离。底层标高26是按平坦水平表面作为参比平面来确定。毛细底层22不同标高是根据参比平面正交方向及主维尺寸的高度差确定,它可以与前述的不同密度区34与38一致或不一致。
最好,按照不同密度及不同标高26限定的区域34及38是一致的,因此离散低密度区域36的标高26上升也是从基本连续网络区域32的高密度区域34开始的(或如果毛细底层22是反向的,则标高26是下降的)。但是,要承认在某些实施例中可能存在某种密度的离散区36与特定的标高26并不一致的情况。
特别优先的毛细底层22是按照Trokhan的普通转让USP4,529,480,(1985年7月16日颁布)方法,经空气干燥而生产的。该专利在此引入作为参考,是为了说明,经空气干燥的毛细底层22,具有离散区域36及基本连续的图案,及如何制做符合本发明要求,有不同的标高的特别优先的毛细底层22。按照颁布给Trokhan的USP4,529,480方法制做的毛细底层22,具有相互一致的离散区36,离散区36既有相当低的密度,而又上升了的(下降了的)标高。
按照本发明,毛细底层可由纤维素纤维组成,其主维(沿纤维轴向)尺寸非常大,其它两维(沿垂直于纤维轴的两个相互垂直的径向方向)与之相比,却非常小,因此近似线性。纤维微观考察显示,其它两维同纤维主维相比是很小的。这样其它两小维在沿纤维轴向大小,未必基本相等或保持常数。最重要的是,纤维能沿其轴弯曲,能同其它纤维粘接和通过液体载体分配到成型丝上(或同类物上)。
毛细底层22,根据需要,为起皱或非起绉的均可。使毛细底层起绉,可缩小它在Z方向遍及基本连续网络区域32产生波动。这种波动产生交叉机器波纹,与下述的方法可得到的标高26差相比,可认为是微乎其微的。但是要承认,起绉毛细底层22可以印花,通过空气干燥等,得到较大标高差26,而且与起绉波动及波纹相当。
含有毛细底层的纤维可以是合成的,如聚烯烃或聚酯,优选是纤维素,如棉绒纤维,人造纤维或植物纤维,更优先的是木浆纸如软木(裸子植物或针叶状木质)或硬木(被子植物或落叶树)等,可以加以交链的,还可以将合成材料与纤维素材料结合使用。本文所指毛细底层22,如果至少含有50%重量以上,或至少含有50%体积以上的纤维素纤维,就可以被认为是“纤维素的”,包括,却不局限于上述纤维素。木浆纤维的纤维素混合物,含有长度约2.0至约4.5毫米,直径约25至约50微米的软木纤维,及含有长度小于1毫米、直径约12至25微米硬木纤维,被认为是加工性能很好的毛细底层22的材料。
如果选用木浆纤维作为毛细底层22,这种纤维可采用任何纸浆工艺生产,包括化学工艺,如亚硫酸盐、硫酸盐及苏打生产工艺,及机械加工工艺,如石磨木材工艺。此外,这种纤维也可以由化学及机械加工工艺组合生产,或可循环使用。对于所用纤维类型、组合及加工工艺均非本发明的关键内容。
按照本发明,毛细底层22宏观上属于二维平面,并且第三维有一定厚度但与前两维厚度相比,或者说与生产前二维具有相对大尺寸的毛细底层22的容量相比,却小很多。
按照本发明,毛细底层22包括有单层,对于纤维型还可以成层或多叠层。但要知道,按照本发明,制备的二个或二个以上的单层或任何其它的层,可以面面相贴,形成整体的叠层。
当然还要知道,纺织或无纺材料可恰当地利用作为毛细底层22,但要满足前述标高的要求。
渗透吸收剂24可包括任何渗透前体,典型的为液态前体40,它可像图3所示那样,涂敷于毛细底层22上。本文所述的“前体”指的是任何能经固化或聚合变换为渗透吸收剂24的材料。本文所述的“渗透吸收剂”指的是,任何有能力吸收至少十倍于它自身重量的任意水溶液,优选合成的尿液的材料,以克/克为基准计。
合成尿液是含有盐的蒸馏水溶液,表面张力调节到45达因/厘米,具有约0.0025%辛基苯氧聚乙氧基乙醇表面活性剂(Triton X-100,Rohm & Haas Company)。合成尿溶液包括15份1%的Triton X-100,60份NaCl、1.8份CaCl2·2H2O、3.6份MgCl2·6H2O及6000份蒸馏水。
优选的渗透吸收剂24包括丙烯酸钠及丙烯酸的共聚物,淀粉接枝丙烯酸酯共聚物、交链羧甲基纤维素等。能被固化成固体渗透吸收剂24的任何液态前体40都是适宜的。特别优选的液态前体及最终用于本发明的渗透吸收剂24包括丙烯酸钠聚合物及丙烯酸、羧甲基纤维素、光引发剂及交链剂。
优选的液态前体40是基本上水溶性的单体,包括中和了的或可中和的羧基团。这种单体最好含有足够的羧基团,以便使线性聚合物基本上是水溶性的(即羧基是亲水的)。这些单体的混合物也可应用。
含羧基的单体包括酸、酸酐及含酯基单体。这些单体也可含有其它的亲水基团,如羟基、酰胺基、氨基、腈基及季铵盐基。优选含酸型亲水基团的单体,更优选的足至少含5%摩尔,最优选的是至少含约10%摩尔酸基的单体。
含羧基的单体类包括烯属不饱和酸及其酯和至少含一个碳-碳双键的酸酐。更具体地说这些单体选自烯属不饱和羧酸及其羧酸酯、酸酐、磺酸及其磺酸酯,和任意两种或两种以上的上述单体的混合物。
烯属不饱和羧酸及羧酸酐单体包括丙烯酸类及其衍生物(一般为丙烯酸本身)、甲基丙烯酸、乙基丙烯酸、α-氯代丙烯酸、α-腈基丙烯酸、β-甲基丙烯酸(即巴豆酸)、α-苯基丙烯酸、β-丙烯酰氧基丙酸及β-硬脂基丙烯酸、马来酸及马来酸酐。此类其它单体有山梨酸、α-氯代山梨酸、当归酸、肉桂酸、对-氯代肉桂酸、衣康酸、柠康酸、甲基富马酸、戊烯二酸、丙烯三甲酸、富马酸及三羧乙烯(Tricarboxyethylene)。
烯属不饱和磺酸单体及其衍生物包括脂肪族或芳香族乙烯基磺酸类,如乙烯基磺酸、烯丙基磺酸、乙烯基甲苯磺酸及苯乙烯磺酸;和丙烯酸及甲基丙烯基磺酸的衍生物,诸如,磺乙基丙烯酸酯、磺乙基甲基丙烯酸酯、磺丙基丙烯酸酯、磺丙基甲基丙烯酸酯、2-羟基-3-丙烯酰氧丙基磺酸、2-羟基-3-甲基丙烯酰氧丙基磺酸及2-丙烯酰胺-2-甲基丙烷磺酸。
羧基团(即酸基)是至少用能同单体形成盐的阳离子部分地中和,形成含被中和了羧基的单体。这种成盐阳离子有,诸如碱及碱金属、铵、取代铵及胺,在USP Re.32,649中(Brandt等,1988年4月19日)有详细讨论,在此引证,以说明适宜的渗透吸收剂24。中和最好以任何便利的方式完成,其结果要使至少有约25%摩尔,更好至少约50%摩尔,最好至少75%摩尔的总羧基团被中和。羧基团最好在形成基本水不溶性聚合物泡沫之前要中和,也就是说中和最好在单体上,或还是水溶性聚合物时完成。
可以使用具有非羧基的亲水基团的单体,和含羧基的单体。其它亲水基团包括羟基、酰胺基、氨基、腈基及季铵盐基。含这些基团的单体都是众所周知的物质,已有较详细介绍,例如USP4,062,817,Westerman,1977年12月13日颁布,该专利列举以作参考。在这类单体中可以有一种或数种这类亲水基团。
尽管披露这一点,一般都是指液态前体40,但要明白,除单体外,可以使用基本水溶性均聚物、共聚物、或单体反应产物,或用来代替单体。这样另外的原材料包括,单体的基本水溶性均聚物及单体的基本水溶性反应产物或其均聚物及内交链剂。例如,基本线性、基本水溶性渗透吸收剂24,可以使液态前体40在已知聚合条件下处理形成。基本水溶、部分交链的渗透吸收剂24,也可采用使液态前体40或线性聚合物与交链剂,如这里所指的交链剂,进行反应(如加热)的方法制备。这样的渗透吸收剂24,通常都有低水平的交链,即小于5%。
选择特定液态前体40非本发明关键内容,只要液态前体40可以理想的图案涂敷,和固定,使液态前体40不流动,不迁移,或相反传输到毛细底层22的不同部位,和使理想图案变成一种很少有用的液态前体40的分布,(如均匀涂层或分布到标高26的区域32涂层,此区希望没有液态前体40)。渗透吸收剂24最好在干燥及使用时润湿两种条件下固定。这样的变形,会导致吸收剂结构20在渗透吸收剂24浸透了液体膨胀后,出现凝胶堵塞,进而导致凝胶与用户或穿戴者的皮肤接触。
渗透吸收剂24可以液体方式涂敷于毛细底层22上,如前所述的液态前体40。优先,在涂敷到毛细底层22上时,液态前体40的动力粘度,至少约有2000厘泊,用Brookfield粘度计、2号Shell杯,在20℃条件下测定,优先的动力粘度至少约4000厘泊。这样的粘度,对于液态前体经交链固化为固体渗透吸收剂24聚合物之前,保持在位是有必要的。
在涂敷到毛细底层22之前,在液态前体中加入增稠剂,就可以使动力粘度达到至少约2000厘泊。适宜的增稠剂包括,有聚乙烯吡咯并烷(Polyvinyl pyrolodine)、羟乙基纤维素,最好是羧甲基纤维素及聚丙烯酸。这种增稠剂加到液态前体中可达重量浓度2%。
如果不希望加增稠剂,可以利用丙烯酸型液态前体40,并使之部分预聚合。预聚合不仅增加了粘度,而且还允许在液态前体涂敷于毛细底层22之前,除去残余单体。如果吸收剂结构20用于一次性吸收剂物品,诸如尿布或卫生巾,或者用于其它可能接触表皮的场合,尽量减少在制得的渗透吸收剂24中的残余单体是非常必要的。
参看图2,最好按照预先确定的图案,将液态前体40涂敷分布、合模(register)及固定在毛细底层22的离散低密度区38上,从而得到聚合了的渗透吸收剂24。虽然可能有其它图案,像半连续图案,形成的线延伸仅仅遍及在毛细底层22的一个主维上,(也就是机器方向、交叉机器方向,或对角方向上),但是,优先使具有渗透吸收剂24的图案只分布在离散低密度区38上。
这样的图案容许吸收沉积在上的液体,并容许渗透吸收剂24在毛细底层22上的对应标高26及平面三个主维方向上膨胀,以调节毛细传送液体至具有渗透吸收剂24的其它低密度离散区38上。这种调节之所以发生,是因为在离散区36间的空间,容许渗透吸收剂24膨胀,而不阻碍毛细传递液体,和因为膨胀了的渗透吸收剂24在吸收了沉积其上的液体后,仍然保持固定在毛细底层22上。
液态前体40(经固化变成渗透吸收剂24)可优先涂敷于毛细底层22面形升高的部位上。这种安排对于某些三维吸收剂20结构的好处在于,法向于毛细底层22平面的污液,首先触及渗透吸收剂24,使之开始膨胀,接着又离开渗透吸收剂24,进入毛细底层22的基本连续的网络的毛细通道。如果毛细底层22具有如上所述的高密度基本连续的网络区32,这种排列甚至更为有效。
优选,液态前体40固化为一般的平面形的渗透吸收剂24的离散区36。平面形的渗透吸收剂24具有十分有利的表面积对质量比,从而增加了流体吸收速率及容许较大的无约束膨胀,因此,同其它形状的固化渗透吸收剂24相比,减少了发生凝胶堵塞的趋势,毛细底层22的内纤维穿透至渗透吸收剂24,会增加吸收捕获速率(acquisition rate of absorption),有助于渗透吸收剂24得到更为充分的利用,及使渗透吸收剂固定在底层22上。
未处理的渗透吸收剂24原位聚合,是为了预防它弥散遍及毛细底层22上。原位聚合,是在波长足以使渗透吸收剂24交链及固化的条件下,对渗透吸收剂24进行辐照完成的。已发现,紫外光一般效果较好。
在涂敷于毛细底层之前,增加液态前体24的粘度至少在2000厘泊,可阻碍液态前体40的各个组分分离。通过阻碍它的组分分离或层析,可以保持在聚合期间理想的反应混合物。例如,在液态前体40中维持适量水,可防止可聚合材料的组分变成不可溶的。不溶可聚合材料对聚合反应有负影响,从而影响渗透吸收剂24的最后性能。
在聚合之前,预聚合或使用增稠剂,可阻止液态前体40的移动。按照本发明生产吸收剂结构,这种阻碍是非常希望的。这是由于热力学因素不利于将液态前体40涂敷于低密度区38上。在没有这种约束力时,液态前体40将通过毛细引力弥散至高密度区34,和毛细底层22剩余部分,直至平衡。
在涂敷于毛细底层之前,增加液态前体40的粘度至少在2000厘泊,优选至少在4000厘泊(或液态前体40预聚合),可阻止并因此减少如前所述的液态前体40的弥散。通过阻止这种弥散,在液态前体40固化为渗透吸收剂24后,可保持所得到的理想图案。并做到渗透吸收剂24在毛细底层22特定区域上,尤其是低密度区38,理想永久的合模定位,并且非常精确和又能重复。
在涂敷于毛细底层之前,增加液态前体40的粘度至少在2000厘泊,还可以阻止液态前体40的各种组分分离。通过阻止液态前体40的组分分离或层析,在聚合时可保持理想的反应混合物。例如,在水溶前体40中维持适量的水,可防止可聚合材料的组分变成不可溶的。不溶聚合材料对聚合反应有负影响,从而影响渗透吸收剂24的最后性能。
在液态前体40涂敷于毛细底层22上后,用固化方法使液态前体40固定。固化及固定可以用任何现有技术中适当的已知的方法,诸如加热、电子束照射或紫外光辐射等进行。在液态前体40涂敷于毛细底层22后,应尽可能快地使液态前体40固化为渗透吸收剂24,减少液态前体40流到热力学上有利于毛细底层22的高密度基本连续网络的机会(或者流入毛细底层22的任何其它区域机会),这是很必要的。
固化液态前体40可以采用任何引发和引起聚合的方法。如果诸如像2-羟基-异丙基苯基甲酮或2,2-偶氮双(2-脒基丙烷)二氯化氢之类的自由基引发剂引入到形成液态前体的单体中,热、光(可见光或紫外光辐射)、或离子化束辐射均可引发或引起聚合反应。如果不希望引入自由基引发剂,则可以用电子束照射另外产生自由基,启动固化反应。如果希望,则可包括不用自由基引发剂的渗透化学方法,使用任何其它适宜的引发剂。
这种固化过程使液态前体40聚合和转变为固体渗透吸收剂24聚合物。因此按照本发明,液态前体40在原位聚合,不需要在涂敷液态前体40及它的聚合过程之间附加的步骤,就可在需要的位置,以理想的图案,在毛细底层22上,涂敷及固定渗透吸收剂24。
再看图3,按照本发明,吸收剂结构20可用所述的装置50制做,所示装置50包括三个沿轴转动辊52、54、56,计量辊52、传递辊54及支承辊56,最好,三者轴线平行。此三辊52、54及56构成了辊隙58及间隙60。辊隙在计量辊52及传递辊54之间,间隙60在传递辊54及支承辊56之间。
计量辊52是一个有照相凹板的辊,放置在有液态前体40容器62中。随着轴的转动,计量辊52将一定量的液态前体40输送至传递辊54。毛细底层22穿过分布有液态前体40的传递辊54与支承辊56间的间隙60。重要的是,需要涂敷液体前体40的毛细底层22面形升高区域36及38,向外突起,与传递辊54接触,毛细底层22的剩余部分依托在支承辊上。本领域普通技术人员明白,增加或减少传递辊54与支承辊56间间隙60的间距,分别印刷或涂敷于毛细底层的面形升高的区域36及38上的液体前体40,就多一些或少一些。同样改变计量辊52的设计,在间隙60不变情况下,也可以改变涂敷在毛细底层22上的液体前体40的量。另一方面,显然也可采用向传递辊54喷涂液态前体的方法,或把传递辊54浸在液态前体40中的方法,把液态前体40涂敷在传递辊54上,这样可不必使用计量辊52,或直接将液体前体从计量辊印刷到计量辊52与支承辊56间的间隙60中的毛细底层上。
在毛细底层22穿过传递辊54及支承辊56间的间隙60时,液态前体40只涂敷在毛细底层22的标高区26足以与传递辊54周边接触的部位上。传递辊54接触不到毛细底层22靠在支承辊56上的部分,那么在这部分就没有涂敷上液体前体40。
调节间隙60的间距,在毛细底层22的升高区上可以涂敷不同量的液态前体40,最后得到不同量经过固化的渗透吸收剂。一般地讲,对本发明所述实施例,已发现,液态前体40涂敷量在每平方米离散区36约0.1至5克为宜。
一般来说,如果要求渗透吸收剂结构20最终使用要存留大量的液体,那么,就应当在毛细底层上涂敷较多的渗透吸收剂24。如果要求注意最终使用的吸收剂结构的凝胶堵塞问题,或要求快速传输液体到吸收剂结构20其它区域的能力,一般就应当在毛细底层22上涂敷较少渗透吸收剂24。
只要吸收剂结构20用的毛细底层22,是针对用户的喜好确定,某些好处会更明显。特别是,按照本发明,毛细底层22具有不同标高26的区域32及36(区域32到与支承辊接触,另一区域36则与传递辊接触),因而提供了以往技术所不具备的优点。首先,液态前体40的特定图案可被分布在毛细底层上,而不要求传递辊54具有凹板或径向延展的凸起。一般,具有图案的计量辊54,比起光滑表面的计量辊54生产起来更为困难及昂贵。
本发明的第二点好处在于它的灵活性。它容许在不想采用有图案的传递辊时,可以在毛细底层22上需要涂敷液态前体40的区域,做到图案合模(registration)。这样的合模,甚至在理想的条件下是很难完成的,因为毛细底层22的不同区域几乎极细微。实际生产更为复杂,因为不同区域32及36的间距及由此引起的误合模的机会,都随着毛细底层22被牵引通过设备50时引起的张力、毛细底层的定量及其它参数一般的变化而变化。图3所述的本发明的生产过程,保证了液态前体40在毛细底层22的理想区域严格的合模。
第三,如果需要改变液态前体40涂敷在毛细底层22上的图案,可以利用一种光滑圆周表面传递辊54的简单设备50,得到许多的图案。把具有不同面形的毛细底层22插入传递辊54与支承辊56间的间隙60,调节间隙60为合适间距,就可以仅仅通过改变毛细底层22连续不断的给传递辊54提供光滑表面和任何需要的图案。对于以往技术,只要选定了某种毛细底层,就没有这样的生产灵活性。
按照本发明,有几种改变都是可行的,例如,如果希望,就可以构成一种毛细底层22,具有基本连续网络区域32及离散区36,其差别仅在定量,而不是密度。如果选定了这样的毛细底层22,利用1985年4月30日颁布Johnson等人的普通转让USP4,514,345中图4所示成丝方法(forming wires);或采用1993年9月14日颁布Troknan等人的USP5,245,025中披露的成丝方法,都可以很方便地制得。这里引证这些专利,目的在于说明如何制备各区域定量不同的毛细底层22。另一方面,在基本连续网络区32之上(或之下)使之具有许多不同标高26的离散区36都是可行的。渗透吸收剂24可以仅仅涂敷在最低标高26的离散区36上,涂敷在每个标高26的离散区上。
另外一种改变涉及最终形成渗透吸收剂24的液态前体40。这种改变考虑到渗透吸收剂24是随着它们的凝胶强度,-在有挤压力存在时保留住被吸收的液体的能力,而改变。渗透吸收剂24也随着捕获速率及凝胶容量而改变。捕获速率-沉积在渗透吸收剂24上的液体能被吸收保留住的速率;凝胶容量-吸收液体的量以克数/克计。通常渗透吸收剂凝胶强度反比于它的吸收速率及凝胶容量。
如果需要,吸收速率快的渗透吸收剂24可放置在吸收剂结构的中心或中心的附近使用。预计,这样实施方式中的污液会很快被吸收,而且不易流到吸收剂结构20的周边,因为如果液体突破周边,就会发生液体泄漏。
另一方面,吸收剂结构20,可使用一种在周边附近吸收速率较快的渗透吸收剂。这样排列的好处预计为吸收剂结构20周边附近的液体在突破到周边之前,已被快速吸收。同样,在吸收剂结构20中心附近的渗透吸收剂24,可以具有相对较高凝胶强度,以使沉积在吸收剂结构20中心附近的污液保留住更多,这样被吸收的污液就不易接近吸收剂结构20的周边。
在周边及其附近,可使用具有较高凝胶强度和捕集速率较慢的渗透吸收剂24。这种渗透吸收剂能保留住较多的被吸收的液体,但是要能同较慢的捕集速率相匹配,因为污液首先出现在分布有吸收速率较快的渗透吸收剂24的吸收剂结构中心及其附近,污液只能间接地被周边所接受。
具有不同凝胶强度及/或吸收速率的渗透吸收剂的吸收剂结构,可以采用含有不同液态前体的数个容器来制做。一种特别优先的排列是三个容器62,沿机器方向间隔放置,外侧两个容器62,每个中均根据聚合需要放有同一种凝胶强度较高,却吸收速率较低的液体前体40。中心的容器62根据聚合需要,放有吸收速率相对较快和凝胶强度相对较低的液体前体40。
对于本领域普通技术人员来说,显然,三个独立容器(如果需要,可为任意个数)62在机器横向的宽度不必相同。如果需要,容器62的宽度可以调节,以使所得吸收剂结构20的毛细底层22的吸收剂特性满足最终使用的吸收剂结构20的需求。这种排列对吸收剂结构20中渗透吸收剂24的吸收速率及凝胶强度提供了横向梯度。
这种对不同渗透吸收剂24的安排,对于要使吸收剂结构20组合成一次性吸收剂物品的内芯,如尿布及卫生巾,是特别有用的。在内芯中,利用本发明的吸收剂结构20的一次性尿布,可以按照1975年1月14日颁发给Buell的普通转让USP3,860,003制做。自然,一次性尿布,可以按一定尺寸及结构制作,以满足小孩及不方便的成人使用,如需要,这里所指的还包括为小孩或成人穿戴的一次性吸收剂制品。按照普通转让专利USP4,950,264 1990年8月21日授予Osberd,III,利用本发明的吸收剂结构20为内芯,可以制作卫生巾。这两项专利并入本文作为参考,目的在于,说明如何把本发明的吸收剂结构20组合成为一次性吸收剂制品,如一次性尿布及卫生巾。对熟悉本行的人,很明显,几种其它的改变是可行的,所有这些都包括在所附加的权利要求范围之内。

Claims (10)

1、一种吸收剂结构包括:
一种具有两种标高的毛细底层,第一种标高限定第一种图案,和第二种标高限定第二种图案,每一种所指的标高都包含一个或多个区域;
和一种固定了的渗透吸收剂,分布在一个或多个对应所说毛细底层上所说标高之一的区域;
2、按照权利要求1的吸收剂结构,其特征在于,所说标高之一对应于离散区,和另一标高对应于基本连续网络,并且优先所说的被固定的渗透吸收剂分布在所说的离散区上。
3、按照权利要求2的吸收剂结构,其特征在于,所说的离散区具有的密度比所说的基本连续网络的密度低。
4、一种具有内芯的一次性尿布,其特征在于,所说的内芯包括权利要求1的吸收剂结构。
5、一种具有内芯的一次性尿布,其特征在于,所说的内芯包括权利要求2及3的吸收剂结构。
6、一种具有内芯的卫生巾,其特征在于,所说的内芯包括权利要求1的吸收剂结构。

8、一种通过空气干燥的吸收剂结构包括:
一种具有基本连续网络及离散区分布其中的毛细底层,所说的基本连续网络限定第一标高,所说的大量的离散区限定第二标高;
一种固定了的渗透吸收剂,分布在一个或多个所说的离散区上,并且优先所说的离散区从所说的基本连续网络到顶部往外突出,和所说的渗透吸收剂是分布在所指的顶部上。
