本发明涉及多层非织造纤网层合物以及用这种层合物制成的连衣裤。更具体地说,本发明涉及防护服。
有着许多种类旨在提供阻隔性能的使用次数有限的或用完即弃的防护服。一种防护服是用完即弃防护连衣裤,例如公开在美国专利4,670,913的连衣裤,该文收作本文的参考文献。连衣裤可用来以开放或大氅式防护服,例如垂帘或罩衣等无法做到的方式,有效地将穿戴者封罩起来,免受有害环境的侵害。因此,连衣裤对希望将穿戴者隔离开来的场合有着广泛的用途。
防护服应能够防液体透过。出于各种各样的原因,不希望液体和/或被液体携带的病原体透过衣服接触到工作在存在病原体环境中的人员。
类似地,将工作地点或事故现场中可能存在的有害物质与人隔离开来是十分理想的。为了增加防护服恰当穿着的机会从而减少暴露的机会,如果工人穿着一种相对地不透液体和/或颗粒、经久而又不失舒适,以便不降低工人的工作效率的防护服,将会使其受益。使用后,要消除经暴露于有毒、害物质之后的防护服所受到的污染,通常是成本十分高昂的。因此,防护服应廉价到允许用完即弃的程度是十分重要的。
一般而言,希望用完即弃防护服用相对不透液和/或颗粒的布料制作。这类阻隔型布料还必须适合以低成本制成防护服,以便在仅仅使用一次之后便丢弃在经济上合理。
这样一种通常用非织造纤网层合物制成以保证其用完即弃符合成本效益原则的用完即弃防护服,是Kimberly-Clark公司制作的、商品名为Kleenguard的连衣裤。这种防护服是用3层非织造纤网层合物制成的。两个外层由纺粘聚丙烯纤维构成,内层由熔喷微细聚丙烯纤维构成。纺粘外层提供坚韧、耐用和耐磨的表面。内层不但拒水而且起着透气的、过滤性阻隔层的作用,让空气和水汽透过布料层整体,同时滤除许多有害颗粒。
在某些情况下,构成防护服的材料可包括薄膜层或薄膜层合物。用薄膜制作防护服虽然可改善防止颗粒透过防护服整体的性能,但是这样的薄膜或薄膜层合物也会阻止空气及水汽透过。一般而言,由不允许空气及水汽顺畅透过的材料构成的防护服,长时间正常穿着会使穿戴者不舒服。
因此,虽说在某些情况下,薄膜或薄膜层合物能提供的颗粒阻隔性能比非织造层合布好,但是非织造层合布能提供好得多的穿着舒适性。因此,存在着对廉价用完即弃防护服的需要,尤其是用这样一种非织造布制成的廉价用完即弃防护服的需要:它提供较好的颗粒阻隔性能,同时又是透气的,因而长时间正常穿着时仍感觉舒适。
本发明的目的在于克服上述种种问题,满足上述对颗粒阻隔性能有所改善要求的非织造布的需要。
这一目的是通过独立权利要求1的多层非织造纤网层合物以及独立权利要求7的连衣裤实现的。

较具体地说,本发明提供用颗粒阻隔性能更好的非织造布构成的防护服。
本发明提供一种适合制作防护服,诸如连衣裤的非织造纤网层合物。按照一个方面,该非织造纤网层合物包括:一个由纺粘纤维构成的层及一个由熔喷纤维构成的层,其中至少一层经过电晕放电处理。在一个实施方案中,由熔喷纤维构成的层经过电晕放电处理。
按照另一个方面,本发明的非织造纤网层合物包括由纺粘纤维构成的两个层。由纺粘纤维构成的这两层中间夹着一个由熔喷纤维构成的层。该实施方案的非织造纤网层合物可经过电晕放电处理,或者各单个层,例如由熔喷纤维构成的层可接受电晕放电处理。

按照上述诸方面的实施方案显示出与未经电晕放电处理的用类似方法制成的非织造纤网层合物相比改善了颗粒过滤效率。更具体地说,电晕放电处理非织造纤网层合物对0.19微米~0.3微米范围内颗粒的颗粒过滤效率,与未经电晕放电处理非织造纤网层合物相比,至少是提高约85%。电晕放电处理非织造纤网层合物对0.3微米~0.5微米范围内颗粒的颗粒过滤效率与未电晕放电处理非织造纤网层合物相比,至少是提高约29%。
而且,在颗粒过滤效率上的上述改善的取得,不要求在非织造纤网层合物的一个或多个表面形成比电晕放电处理前明显高的电荷量。

这里所使用的“熔喷纤维”一词是指这样的纤维,其制取方法是:将熔融热塑性材料从许多细小的、通常为圆形的模板孔中以熔融丝或丝束的形式挤出到高速、通常是加热的气体(例如空气)流中,气流将熔融热塑性材料的丝束拉细,以致可将其直径降低到微纤维直径的水平。此后,该熔喷纤维被高速气流夹带并沉积到收集表面上,形成由无规散落的熔喷纤维组成的纤网。熔喷法在技术上是熟知的,例如公开在授予Buntin的美国专利3,849,241中、授予Meitner等人的美国专利4,307,143中以及授予Wisneski等人的美国专利4,707,398中,这些专利内容全部收作本文的参考文献。熔喷纤维属于微纤维,其直径通常小于10微米。
这里所使用的“微细纤维”或“微纤维”一词是指平均直径不大于约100微米的细直径纤维,例如其平均直径约为0.5微米~约50微米,或者特别是,微纤维的平均直径可为约1微米~约20微米。平均直径约3微米或更细的微纤维通常叫做超细微纤维。超细微纤维的示范制取方法的描述可见诸于题为“具有改进阻隔性能的非织造纤网”的美国专利5,213,881,该全文收作本文的参考文献。
聚合物十分适合用来制成用于实施本发明的非织造纤网。非织造纤网可用多种多样的方法制造,包括但不限于,空气铺网法、湿铺网法、水力缠结法、纺粘、熔喷、短纤维梳理并粘合以及溶液纺丝。构成这类非织造纤网的纤维可用多种多样电介质材料制成,包括但不限于,聚酯、聚烯烃、尼龙及这些材料的共聚物。这类纤维可为比较短的,即短纤维长度的纤维,典型地小于7.62厘米(3英寸)或是较长、较为连续的纤维,例如用纺粘法制取的纤维。
据发现,用以热塑性材料为主,特别是聚烯烃为主构成的纤维所制成的非织造纤网特别适合上述的用途。这类纤维的例子包括纺粘纤维和熔喷纤维。用这类纤维制成的这类非织造纤网的例子是由登记的受让人,Kimberly-Clark公司生产的聚丙烯非织造纤网。
本发明包括一种多层非织造纤网层合物。在一个实施方案中,多层非织造纤网层合物包括至少一个由纺粘纤维构成的层和由熔喷纤维构成的另一层,例如一种纺粘/熔喷(SM)非织造纤网层合物。在另一个实施方案中,多层非织造纤网层合物包括至少一个由熔喷纤维构成的层,它将两个由纺粘纤维构成的层隔开,例如一种纺粘/熔喷/纺粘(SMS)非织造纤网层合物。这些非织造纤网层合物的例子公开在授予Brock等人的美国专利4,041,203、授予Collier等人的美国专利5,169,706以及授予Bornslaeger的美国专利4,374,888中,这些均收作本文的参考文献。SMS非织造纤网的层合物的制造方法可包括:顺序地向运动着的成形带表面首先沉积一纺粘纤网层,随后沉积一熔喷布层,最后是另一纺粘层,然后用下面所描述的一种方式将该层合物粘合。替代地,可单独制作这3个布层,收集成卷材,然后在单独进行的粘合步骤中将它们结合在一起。此种布料的单位重量一般为约3~400克/平方米(gsm)(0.1~12盎司/平方码(osy)),或者更具体地约25~100gsm(0.75~约3osy))。
多层非织造纤网层合物通常在其生产过程中以某种方式进行粘合,以便赋予其足够的结构整体性,以承受在进一步加工成最终产品的过程中所受到的各种力。粘合可采用多种方式完成,例如水力缠结、针刺、超声粘合、粘合剂粘合以及热粘合。
超声粘合例如可借助让多层非织造纤网层合物从一个超声波发生器与一个砧辊之间通过完成,例如如同授予Bornslaeger的美国专利4,374,888中所描述的。
多层非织造纤网层合物的热粘合可借助让其从热轧机的两个辊筒之间通过完成。热轧机辊筒中至少一个是加热的,且二辊之一,不一定与加热辊为同一辊,带有花纹,随着层合物从二辊之间通过,该花纹便压印在其上了。当布料通过二辊之间时受到压力和热的作用。以一种特定花纹形式施加的热与压力的联合作用在多层非织造纤网层合物中形成熔结粘合区,其中的粘合点对应于热轧辊表面粘合点的花纹。
开发出了各式各样的热轧辊花纹。一个例子是如授予Hansen及Pennings的美国专利3,855,046中所公开的扩展的Hansen Pennings花纹,它具有约10~25%粘合面积以及约15.5~77.5个粘合点/平方厘米(100~500个粘合点/平方英寸)。另一种常用的花纹是由重复然而稍许偏置的菱形组成的菱形花纹。
用于粘合多层非织造纤网层合物的准确轧辊温度及压力与用以制作该非织造纤网的热塑性材料有关。一般对用聚烯烃制成的多层非织造纤网层合物而言,优选的温度为66~177℃(150~350°F),压力为525~1750牛顿/厘米(300~1000磅/线英寸)。更具体地说,对聚丙烯而言,优选的温度为132~160℃(270~320°F),压力为700~1400牛顿/厘米(400~800磅/线英寸)。
本领域技术人员对非织造纤网进行电晕放电处理的方法是熟知的。扼要地说,电晕放电过程是通过对一个位于电场接受装置(EFRS)附近的电场激发装置(EFIS)施加足够的电压实现的。该电压应高到足以使EFIS处产生离子并从EFIS流向EFRS。EFIS和EFRS最好都由导电材料构成。合适的导电材料包括铜、钨、不锈钢及铝。
对非织造纤网进行电晕放电处理的另一种特殊技术是转让给田纳西大学的、1992年10月9日提交的美国专利申请07/958,958的技术,该申请全文收作本文的参考文献。该项技术涉及让非织造纤网经受一对极性相反的电场的作用。每个电场都形成电晕放电。
在包括多层的非织造纤网的情况下,可让非织造纤网的整个厚度都经受电晕放电的作用。在其他情况下,可让构成非织造纤网层合物的一个或多个单独的层或构成该单独层的纤维分别经受电晕放电作用,然后再以彼此叠合的关系与其他层结合,形成非织造纤网层合物。在某些情况下,正如将要在下面的实例中所看到的,在纤网经受电晕放电之前的非织造纤网层合物上的电荷与电晕放电后纤网上的电荷基本上相等。换句话说,在纤网经受电晕放电之后,非织造纤网层合物所带有的电荷量一般不高于纤网经受电晕放电之前纤网上存在的电荷量。
为了表征本发明的特性,对一种SMS聚丙烯非织造纤网层合物以及一种由聚丙烯熔喷纤维构成的层进行了电晕放电处理,其细节见诸于下文。在对上述非织造纤网在电晕放电之前及之后进行的分析中,包括两组颗粒过滤试验。一组颗粒过滤试验通常叫做氯化钠过滤器效率试验(以下称氯化钠试验)。氯化钠试验是在一台自动过滤试验机上进行的,其型号为CertitestTM8110型,生产者:TSI公司,St.Paul,MN。以百分率表示的试验布料的颗粒过滤效率的定义是100×(1-(下游颗粒数量/上游颗粒数量))。上游颗粒数量代表加入到试验机中的颗粒总数量。下游颗粒数量是加入到试验机中并通过了试验布料整体的颗粒数量。试验机利用供应的空气流量,在本试验情况下为32升/分,来确定过滤介质的效率。该空气流中含有已知数量的大约0.1微米氯化钠气溶胶颗粒,呈分散状。在大约32升/分空气流量的条件下,试验布料上游侧的气氛与试验布料下游侧的气氛之间形成4~5毫米水柱表压的压力降。
另一项颗粒过滤试验通常称作“BTTG试验”。BTTG代表英国纺织工业集团,位于英国的曼彻斯特。大致地说,BTTG试验涉及借助风扇将颗粒状物质,例如滑石粉,分散到试验布料的“污染”一侧。风扇将含有颗粒的空气吹向试验布料的表面,而且经调节,在试验布料污染侧的气氛与试验布料相反一侧的气氛之间造成选定的压力降(即5毫米水柱表压)。用粒子计数器测定污染气氛中不同粒度范围的粉尘颗粒浓度和试验布料相反一侧气氛中的粉尘颗粒浓度(即透过试验布料的颗粒浓度)。对给定粒度范围而言,试验布料的过滤效率,以百分率表示被定义为100×(1-(污染侧颗粒数量/相反一侧的颗粒数量))。污染侧颗粒数量是引入到试验布料污染侧空气中的各种粒度颗粒的总数量。相反侧颗粒数量代表不同粒度污染侧颗粒透过试验布料整体的数量。
实例1
在实例1中,制备了一定数量的约61克/平方米(1.8osy)聚丙烯SMS非织造纤网层合物。其纺粘层是用聚丙烯树脂Exxon PD-3445及Himont PF-301制成的。分别在制作纺粘层之一的聚丙烯树脂中加入白色及深蓝色颜料,Ampacet 41438(Ampacet公司,NY)及SCC4402(Standrige Color公司,GA)。另一纺粘层用不带颜料的同样的聚丙烯树脂制成。用不合颜料的聚丙烯树脂Himont PF-015制作了熔喷层。
熔喷层的平均单位重量为约15.3克/平方米(约0.45osy),每一纺粘层的平均单位重量为约22.9克/平方米(约0.675osy)。对一定数量的这种约61克/平方米(1.8osy)的SMS进行了电晕放电处理(SMS-CD)。用以产生电晕放电的设备为:型号P/N25A-120伏,50/60赫兹可逆极性供电装置(Simco公司,Hatfield,PA),它与EFIS相连接,以及型号P16V120V,.25A,50/60赫兹供电装置(Simco公司,Hatfield,PA),它与EFRS相连接。EFIS是一根RC-3ChargeMaster充电棒(Simoo公司),EFRS是一根实心、直径约7.62厘米(3英寸)的铝质辊筒。电晕放电的环境为约21℃(70°F)及40%相对湿度。如同上面田纳西大学专利申请中所述,使用了两组EFIS/EFRS。加在第一组EFIS/EFRS的电压分别为15千伏/0.0伏。加在第二组EFIS/EFRS的电压分别为25千伏/7.5千伏。每组EFIS与EFRS之间的间隙设定为2.54厘米(1英寸)。
对经过电晕放电处理的61克/平方米(1.8osy)SMS非织造纤网层合物(SMS-CD)和未经电晕放电处理的61克/平方米(1.8osy)SMS非织造纤网层合物(SMS)均采用BTTG试验方法进行了颗粒过滤效率的测定。结果载于表1。

实例2
在实例2中,制备了一定数量的约61克/平方米(1.8osy)聚丙烯SMS非织造纤网层合物。本实例SMS试样中的熔喷及纺粘层的平均单位重量与实例1中相同。但是,在制备一部分SMS非织造纤网时,对熔喷层进行电晕放电处理,然后将其与纺粘层粘合。本实例产生电晕放电的条件、设备及设备安排均与实例1基本相同。
对经过电晕放电处理的61.克/平方米(1.8osy)SMS非织造纤网层合物(SMS-CD)和未经电晕放电处理的61克/平方米(1.8osy)SMS非织造纤网层合物(SMS)均采用BTTG试验方法进行了颗粒过滤效率的测定。结果载于表2。

来自实例1和2的数据说明,由于对整个非织造纤网层合物或者对构成非织造纤网层合物的一个层进行了电晕放电处理,颗粒过滤效率有了改善,尤其是粒度在0.19~0.5微米范围内颗粒的颗粒过滤效率有了改善。
关于实例1,电晕放电处理的SMS(SMS-CD),对粒度在0.19~0.3微米范围内颗粒的颗粒过滤效率与未经电晕放电处理SMS(SMS)相比改善约85.2%。与SMS相比,SMS-CD对粒度在0.3微米~0.5微米范围内的颗粒的颗粒过滤效率改善约31.3%。
对实例2,用电晕放电处理的熔喷层制作的SMS布料(SMS-CD),对粒度在0.19微米~0.3微米范围内的颗粒的颗粒过滤效率与未经电晕放电处理的SMS(SMS)相比改善约169.6%。与SMS相比,SMS-MCD对粒度在0.3微米~0.5微米范围内颗粒的颗粒过滤效率改善约29.4%。
实例3
在实例3中,分别制备了3种约61克/平方米(1.8osy)聚丙烯SMS非织造纤网层合物,其中每种SMS试样的熔喷及纺粘层的平均单位重量与实例1中相同。
对实例3中每种SMS试样的一部分采用氯化钠试验方法测定了颗粒过滤效率。测定了一种未经电晕放电处理的SMS试样(SMS)的表面电荷量。对经过电晕放电处理的另一种SMS试样(SMS-CD)则在电晕放电处理之后测定了表面电荷量。而其余的SMS试样的制备方法则是:首先将熔喷层进行电晕放电处理,然后将之与两个纺粘层(SMS-MCD)粘合起来。测定了所制备的SMS试样每一侧的表面电压,采用的是静电伏特计(Trek344型,Trek公司,Median,NY),对各试样每一侧取至少10个读数的平均值。
SMS-CD以及SMS-MCD试样电晕放电的条件、使用的设备及设备安排均与实例1相同。结果载于表3。

实例3结果显示,对SMS布料施行电晕放电处理所获得的颗粒过滤效率上的改善不需要在其表面上形成比电晕放电处理之前存在的显著高的电荷量。事实上,SMS布料表面电荷量在电晕放电处理前、后之差充其量也不过极小。
虽然就本发明的特定实施方案对本发明做了详细的描述,但本领域技术人员在理解了以上内容之后将很容易联想到上述实施方案的各种变换方案及等价方案。因此,本发明的范围应为本文所附权利要求所规定的范围及其任何等价内容。
Claims (8)
1.一种多层非织造纤网层合物,包括:
至少一个由纺粘纤维构成的层以及由熔喷纤维构成的另一层,其中至少一层经过电晕放电处理;而且其中该多层非织造纤网层合物对粒度在0.3微米~0.5微米范围内颗粒的颗粒过滤效率比未经电晕放电处理的用类似方法制成的多层非织造纤网层合物改善了至少约29%。
2.权利要求1的多层非织造纤网层合物,包括:至少两个由纺粘纤维构成的层以及至少一个由熔喷纤维构成的层,其中由熔喷纤维构成的层将两个由纺粘纤维构成的层隔开。
3.权利要求1或2的多层非织造纤网层合物,其中纺粘纤维和熔喷纤维系由聚丙烯制成。
4.以上权利要求之一的多层非织造纤网层合物,其中非织造纤网层合物的平均单位重量为约61克/平方米(约1.8盎司/平方码)。
5.以上权利要求之一的多层非织造纤网层合物,其中由熔喷纤维构成的层的平均单位重量为约15克/平方米(约0.45盎司/平方码)。
6.以上权利要求之一的多层非织造纤网层合物,其中熔喷纤维经过电晕放电处理。
7.一种由权利要求1~6之一的多层非织造纤网层合物制成的连衣裤。
8.权利要求7的连衣裤,它是防护服。
